2006 - Jobs Spa
I 1 Editoriale: Tappe significative 2006 Editorial: 2006 milestones 2/3 Novità prodotti: Tarkus New products: Tarkus 4 L’intervista: Parla Maurizio Ferrari The interview: What Mr. Maurizio Ferrari says n general, 2006 was a year of Renewal for Jobs. It was not about the introduction of a new product. In a wider sense, it was about pursuing new aspirations, engaging on new methods of operation and setting a new mindset. The ability to renew ourselves in a prudent, steadfast and determined manner is something we have now made part of our policy and which are we going to see more and more in future at every level of the Company. Planning a company’s evolution is easy to say, not so easy to do. We wanted to renew ourselves following in the wake of tradition. At the same time, we wanted to be able to improve our performance and cut down the cost of our products. This has meant, on our part, analysing and evaluating new methods of production on one hand, and looking out for possible new manufacturing alliances and new suppliers on the other, making it a point not to loose touch with our background. The renewal of contents and methods of communication was something we could not postpone any further. We have done a lot in this connection but a lot still needs to be done, since the framework in which we operate now encompasses the entire world. The way we communicate with prospective and existing Customers has radically changed. We have introduced additional variables that are specific to the individual companies we want to reach. These were, in a nutshell, our challenges for 2006. We won most of them. The remaining ones are still going on as we go to print. By winning those challenges we have been able to revert to significantly improved market conditions (+ 30% compared to 2005), resulting in deals struck with Fiat, Ford, Honda, Peugeot, Renault and VW. We performed likewise in other sectors, and so we were able to ink deals with Airbus, Alenia/Boeing, EADS, FACC, Man Roland, Short-Bombardier - just to mention the most prominent - and with other companies which are perhaps less renowned but equally competent within their industries. An even more far-reaching renewal lies ahead for 2007. Products and methods of production will be in the spotlight, with new machine models poised to penetrate markets which have different production capabilities to those we have been dealing with so far. We will be renewing our commercial structure, making it more aggressive and efficient. We will be renewing the structure of our services, trying to synchronise them with the evolution of our Customers’ needs. Finally, we will be renewing our corporate structure in an attempt to make it a benchmark model for the industry thanks to its managerial model. As a consequence our structure will be able to adapt to changing needs, while maintaining the traditional link with its territory of origin. Tarkus: Jobs High-Power & High-Torque milling centre providing outstanding chip removal capability at very reasonable prices Tarkus is the result of an innovative, high-performance milling centre whose main features include: - high-volume removal capability - Dual-Frame HV: horizontal-vertical dual architecture (Jobs patented) - structural rigidity and high damping capability of vibrations - high dynamics in terms of acceleration and speed - axis strokes: X=3300, Y=2100, Z=1000 mm - constant operating capacity on the whole volume - 5 axis mechanically driven milling head (up to 37 kW, 1575 Nm, 4000 or 6000 rpm), or, as an alternative, with interchangeable electric spindle motors up to 27000 rpm - machine full enclosure - reduced foundation requirements. The machine has been specifically conceived to perform the 5-axis high-power and high-torque machining operations of components in very tough materials: such as titanium, stainless and special steel, alloy steel. Tarkus presents an exclusive architecture with fixed gantry in X-axis and mobile gantry in Z-axis with a medium-large working volume. The machine is supplied with a wide-ranging basic equipment. Available with three types of milling heads (in the more powerful version), Tarkus was conceived to enable Jobs Customers to exploit both high power & spindle torque (up to 37 kW and 1575 Nm) and high performance dynamics: the leading edge for this machine class. The whole machine structure is made of steel weldment, in order to reduce moving masses and consequently ensure the best machine dynamic performances. Z axis movement is assured by a vertically moving crossbeam: this choice was made to grant an extremely high and almost constant rigidity all along Z stroke (1000 mm). X = 3300 Y = 2100 Extended stroke Extended stroke Y = 2600 X = 3800 Tarkus: innovative high-performance milling centre conceived to perform the 5-axis high-power and high-torque machining of components in very tough materials 3 The particular architecture of the gantry allows to reach the part to be machined in depth without risking collision with the crossbeam. Specific attention has been paid to the design of machine columns, resulting in a clearance of 2050 mm, which allows to work large-sized parts within a restricted overall width of only 3450 mm. The machine can be equipped with a continuous 5-axis milling head available in two different versions: mechanically driven with hydraulic clamping and rotation speed up to 4000 or 6000 rpm with interchangeable electric spindle motors up to 27000 rpm. The peculiar fork shape of the first version combined with the spindle axis off-set positioning allow to increase the operating strokes by an extra 500 mm with respect to the X and Y axes strokes (i.e.: 3300 + 500 mm, 2100 + 500 mm). The A (-15°/+120°) and C (endless) axes are equipped with a top-rate hydraulic break system assuring the necessary clamping torque (10000 Nm), to carry out the most demanding 3-axis operations. The table offering remarkable dimensional (3000x1500 mm) and loading capabilities assures the highest ergonomics. The machine configuration with double table enables two pieces to be worked by pendular machining. Other noteworthy solutions include synchronized operation and work piece change in masked time. It may sound paradoxical but in order to be competitive in a rapidly changing world, you have to evolve in a consistent and timely manner without ever forgetting your past. The experience we have gained in over 20 years in the machine tool business must be improved on an ongoing basis. W Last year, we improved and completely redesigned some of our most successful products, such as LinX and Jomach 146. By simulating the performance of our machines as they are being engineered, we are now able to optimise the sizing of commercial components and structures, obtaining high-value products that provide the best possible cost/performance ratio. We also managed to set up a range of modules which will help us configure our machines to suit the individual needs of our Customers. Our modular sub-units help us to reduce development times. This means that we can pre-assemble a machine to a minimum operating configuration, and then complete it, as requested, for the intended use of a specific Customer. As part of the Jobs tradition, we also use modules to make highly customised solutions, for instance the Jomach 146 we are developing for Short-Bombardier Canadair. The basic modules are standard, but the application involves a set of special accessories that are thought out with the Customer. Our ability and flexibility in developing customised solutions will always be a commercial strength, which is typical of Italian concerns. On another level, it is worth noting that the constant interaction between us, the supplier, and our Customers paves the way to the technological growth of both. This enables Jobs to always keep pace with technological change and to use ever more performing tools, and increasingly advanced materials, constantly improving speed, acceleration, and Jerk – that is, the actual ability of a machine to move in space. 4 An area where we have paid special attention is the configuration of carbon fibre machining models, where electrospindles can now complement a very high efficiency system for the removal of dust generated through machining. The outlook for next year is extremely interesting: we are planning to develop a new range of machines that will help us cover the market end that was traditionally catered for by the Jomach 200 line of machines, with power up to 37 kW and torque available to the spindle up to 1575 Nm. The first model of the new range, called Tarkus, will once again be a challenge for Jobs. It has an innovative architecture which we developed based on a market survey and a technological analysis. And we are now in the process of patenting this solution. Tarkus is engineered for titanium machining but it can be competitive in several other sectors as well. Proof of that is our early plan to apply three different twist heads: one is brand new, and the other two have been adopted from the LinX line. The machine will be available with moving table, also in a palletized version. By providing a choice of different configurations, we will effectively extend the scope of application of the new machine. A set of new modules building on the Jomach 241, 243 and 245 modules will complete the range. The new models will be developed treasuring the experience we have gained with our LinX linear motor machines and our JomaX machines. They will complete the upgrade cycle of the entire range of Jobs products. Besides driving the evolution of our products, we do continue our commitment towards research, in cooperation with several Universities – a move that will help us remain competitive in future as we have been in the past. The areas we are working on are the use of new materials for the structures, and new testing systems: these include, for instance, virtual prototyping at engineering stage, and the application of new instruments for temperature and vibration control that will further improve the performance of Jobs machines. Dicono di noi Compact The press says ABSTRACT FROM TECNOLOGIE MECCANICHE - N. 10 Case History Styling & Prototyping Balancing creativity with technical rigour The main purpose of Centro Stile Fiat (Fiat’s Styling Centre) is to invent and develop design solutions for the outer and inner parts of all Fiat models, with a view guaranteeing technical and technological feasibility in compliance with quality, cost and time objectives – and with a mission to build the brand’s character. The job of styling cars has radically changed over the last years, trying to adjust itself to the changing needs of the car industry, and to meet its demand for increasingly short development time. That is why virtual technologies have become a mainstay in Styling Centres. On the one hand, they help reduce designing time; on the other, they ensure that the resources available are well used. Fiat’s Styling Centre designs products for four different brands: Fiat, Lancia, Fiat LCV (Light Commercial Vehicles – like, for instance, the Doblò range) and Alfa Romeo. It looks like a first-class, small-scale factory manned by a group of top experts who have the ability and knowledge to produce just any automotive part. The Styling Centre houses a bodywork shop, a finishing shop – where models are perfectly groomed to the slightest detail before being delivered, for example, to showrooms – an upholstery shop, a survey room for model reverse engineering, a manual modelling shop, and a painting shop. Last but not least, a section of the centre is reserved for CNC milling processes. This area, together with the manual modelling shop, is somewhat the heart of the place. This is where the styling models of new cars are produced. The milling shop is equipped with 3 CNC machines, all manufactured by Jobs. LinX Compact and Jotech are the most recent ones, while the third one is a different story, which we are happy to tell in the lines that follow. After many years of reliable, trouble-free operation, the machine was in need of some radical overhauling, so the Fiat’s Styling Centre set out to evaluate what to do. Following an economic evaluation, they decided that all things considered it would be preferable to purchase a new machine. New and faster linear motor machines with improved mechanical parts had been released in the meantime. And LinX Compact had everything the Styling Centre needed. It was almost an inevitable choice for them. The decisive element that made them opt for LinX was the linear motors, something very few competitors can provide, and a completely different solution to those generally available on the market. With LinX, Fiat’s Styling Centre has jumped two generations ahead in the area of machine tools. And then, the track record of Jobs as supplier of the Styling Centre was criticism-proof: they had a long satisfying relationship with us, and so there was no reason to change. Soon after its commissioning, the operators working on the LinX were literally ecstatic about the quality of milling provided by the machine and its speed. Although it has only been operating for three months at the Styling Centre, LinX has already machined an entire set of models, which is going to be submitted to the Management over the next weeks and months. The purchase of a LinX machine was a momentous decision for the Styling Centre, one that had to be justified by a quick return on the investment. This meant that many outsourced jobs and some of those normally carried out at the Alfa Romeo Styling Centre in Arese were to be done internally. For this reason, the milling shop now works on two shifts. And a third shift can also be arranged, if necessary. One of the tenets of modern business management is the fast pay-back of investments. No mistakes can be made when it comes to investments. To make things easier, the LinX machine was in full operational condition in record time. In just few days, the technicians were trained properly to operate the machine. And this is all thanks to the extremely friendly interface of LinX. It really made things easier. LinX Compact: super High-Speed 5-axis milling centre with linear motors 5 News Newsletter www.jobs.it N.6 - Dicembre 2006 Applicazione Progetto B787 “Dreamliner”. Alenia Composite Plant in Grottaglie Among projects now in the spotlight worldwide is the development of the new Boeing 787 Dreamliner, a composite material-based aircraft. As well as bringing important innovation to the aerospace sector, the extended use of composite opens up new engineering and manufacturing scenarios in other sectors too. One of Jobs’ machines is being started up at the new Alenia plant in Grottaglie (Taranto) and will be used for one of the most sensitive stages of the process. Along with the equipment, Jobs is also supplying ancillary services involving the start-up of production, including the machining of the first sections. Called “Trim & Drill Cell”, the machinery, is part of an elaborate system engineered to produce sections of the new Boeing 787 aircraft, whose fuselage sections are of composite construction throughout. In particular, the purpose of Jobs’ equipment is to machine windows, passenger and cargo doors, the head “end trim” and all the holes to be provided on both sections. Trim & Drill Cell Machining of windows, passenger and cargo doors To suit the purpose, the “Cell” incorporates two main systems, namely a high-speed horizontal milling/drilling machine (Jomach 169) and a high-precision section rotation and angular positioning system (Workzone). Machining process A vehicle (AGV) piloted by the plant’s central IT system takes the workpiece into the cell. The workpiece is then positioned to the Workzone locking value. When the above operation is complete, the system commands the positioning of the workpiece to the requested angular value, and the milling and drilling processes begin. On completion, the system commands the next positioning and the related machining steps. When all the machining steps are completed, and the barrel is placed in the ground centring cones, the system will command the AGV to come, pick up the workpiece and deliver it to the following cells. Jobs introduces JomaX 261: the new moving-table milling centre for high-power machining with high torque at the spindle. Joining the already consolidated JomaX 265 model, JomaX 261 completes the line of JomaX products. The machine has been specifically designed to perform machining operations involving large removal volumes, for applications in high-precision general engineering, energy sector, and heavy engineering in general as well as for large-size die machining. Perfectly in line with the tradition of Jobs products, JomaX 261 presents a medium-large fixed gantry configuration with single or double moving table which can be easily customized to meet end user’s specific needs. A particularly interesting solution is the double-table configuration offering remarkable dimensional and loading capabilities up to 50 tons and enabling two pieces to be worked by pendular machining. Other noteworthy solutions include synchronized operation and workpiece change in masked time. The JomaX 261 harmonious design was studied down to the smallest detail to enable Jobs Customers to exploit both high power & spindle torque (up to 75 kW with 2500 Nm and over) and high performance dynamics, which is at the leading edge for this machine class. The result is an innovative, high-performance milling centre whose main features include: high dynamics in terms of acceleration and speed, structural rigidity, high-volume removal capability, precision, high productivity, flexibility, high configurability, compactness. As with all Jobs products, a wide range of accessories is also available for JomaX 261. These are incorporated into the machine’s structure, allowing best flexibility of use in the most diverse application environments. JomaX 261 has a built-in automatic head changing system (BUSS), the same equipping the entire range of Jobs products. It supports different spindle head types: 3-axis milling/boring heads of various diameters and lengths designed to get straight into the bored holes and to employ short boring bars and small working radiuses; non-standard shape squared heads designed to overcome typical limitations when performing those milling operations close to the table plane; universal heads with electrospindle up to 27000 rpm. Great care was taken in minimizing the overall dimensions of JomaX 261 resulting in maximum compactness of the machine without sacrificing its ergonomics nor its easy loading/unloading feature. The operator’s control panel can be equipped with a screen that is connected to a closed-circuit video camera providing constant monitoring of the machining operations. JomaX 261 has been designed for use preferentially in the machining of medium/large parts of machinery for the packaging, newspaper, textile, energy and other industries, where a high degree of automation is to be combined with precision and dynamics. The machine can be profitably employed, on its basic configuration, in the mold&dies field. 8 Dicono di noi The press says ABSTRACT FROM TECNOLOGIE MECCANICHE - N. 9 Case History From left to right: Three-axis head with 98 mm boring diameter, three-axis head with 198 mm boring diameter, angle head, TMX head General Engineering Automatic head-change system. I pezzi si presen- The fundamental characteristic of a printing machine shoulder is the absolute structural precision; as a matter of fact, rolls must be perfectly horizontal and parallel to each other, to avoid bad and imprecise printing. Every roll misalignment would cause a mismatch among the various ink layers deposited on the paper, creating the so called effects of “register loss”, that’s to say a “doubling” of characters and images, resulting in a printed matter of inferior quality and difficult reading. On account of all that, a leading manufacturer of printing machines, Man Roland Druckmaschinen AG, turned to Jobs, the well known Piacenza producer of high speed and high power milling systems, to improve the production cycle of its works in Augsburg. Jobs technicians had to tackle with shoulders for use in the model “Seitenwand Typ Lithoman”, that’s to say the “commercial printing machine” type, mainly used for advertising campaigns and standing out for the highest machining accuracy. Shoulders are made of GG25 grey cast iron, with various holes that house the rolls; these holes are characterised by very strict axis distance tolerances, just to assure the above mentioned precise roll positioning. The driving shoulder’s size is 3550x1150x600 mm, while the driven one measures 3550x1150x100 mm. The pieces to be machined by Jobs milling centre have a scrap that ranges from tano al centro di fresatura Jobs con un sovrametallo che varia, a seconda delle zone, da 3 a 5 mm. 3 to 5 mm, depending on the zones. Generally, small batches are machined. To meet the needs of Man Roland DruckMaschinen, Jobs has recently installed in the Augsburg factory the high performance JomaX 261 milling centre, which is characterised by high power and high spindle torque. JomaX 261, installed by Jobs to its German customer, has a power of 52 kW and a configuration with fixed gantry and double moving table. The two tables, of notable length, permit the machining of two pieces, with the pallet change in hidden time. JomaX 261 is equipped with an automatic head change system (BUSS), which manages 4 different types of spindle heads: a specific three axis head for milling/boring, with 98 mm external diameter and length of 250 mm, suitable for entering directly the bored areas and for using short boring bars with little straddle; a second three axis head for milling/boring with bigger external diameter, an angle head and, last but not least, a TMX universal head with 8000 rpm electrospindle. The productivity increase and the consequent reduction of process times have been achieved by improving passive times, thanks to Jomax 261 rapid axis values that reach 32 m/min, while contact times have been decreased by the introduction of the bi-directional TMX head. The working cycle The very high precision required by printing machines was reached thanks to the great stability and precision of the drives of the JomaX machine. The shoulder machining is developed through four phases. In the first phase, the pieces are positioned on the moving table: the driving shoulder is placed below the driven one, a probe determines the machining references and then the TMX head and the angle head machine the external side of the driven shoulder; besides, 90% of the bearing seats are worked. Finally, the finishing milling of the external profile of both pieces is performed. During the second phase, the driven shoulder is removed and the complete machining of the internal side of the driving shoulder is carried out. The third phase consists in the working of the internal side of the driven shoulder, in the meantime positioned on the second worktable. The fourth and last phase involves the complete machining of the external face of the driving shoulder. - Flessibile significa permettere i “last minute change” nel production mix. For over 25 years, Jobs has been supplying aerospace lavorare staffati in macchina senza doverli allineare companies with 5-axis trimming machines. manualmente. We have gone from a span of 15 years (20 years ago) to today’s 5 years. Evolution in the available technologies and consistent attention to the needs of end customers have led to the development of the Jomach 146 solution. This is a highgantry machine for medium-large parts. The working envelope ranges from 2000x3000 to 6000x12000 mm. The important thing to say is that the machine was not ‘adapted’ to composite machining. On the contrary, it was specially conceived from A to Z to provide the best solution to composite machining issues. We set out by meeting Key-Customers in the industry, submitting to them a hypothetical solution. An intense exchange of views ensued with them, and finally we were able to define the machine’s technical specifications, along with an optimal investment CFK parts machining for the aerospace industry 10 Renault F1 WorkShop 2006 WorkShop COMPOSITE Il 15 marzo 2006 si è tenuto ad Enstone, in Gran Bretagna, il Workshop Composite organizzato da Jobs in collaborazione con Renault F1 Team dal titolo “Nuovi processi di produzione di parti in composito”. Jomach 146: mobile high-gantry construction equipped with dust suction removal system value. By seeking the input of customers, we have ensured that the machine bears the characteristics it ought to have, namely: • High interpolation speed with 5 continuous axes, to trim complex skims while the tool remains, as per normal, at the base surface. We achieved the objective by using direct torque motors for the polar axes of the Twist Head, as these allow speeds and accelerations 5 times higher than conventional systems. In 5-axis interpolation, “corners” are the most critical point. Here, linear axis speed is all in all modest but the speed of rotating axes must be very high to allow the cutter to move along these points without interruption, at steady speed. Interruptions must be avoided Last 15 March 2006 in Enstone, UK, Jobs staged the Workshop Composite in cooperation with the Renault F1 Team on the subject of “New processes for the production of composite parts”. Companies from all over the word involved in composite machining for the aerospace and automotive industries had been invited by Jobs to attend the event. The participants were taken on a guided tour around the Renault F1 Team factory. All the shops within the facility were visited, giving participants the opportunity to see all the stages involved in the process of producing the F1 Team’s racing cars for the next GP. The visit largely focussed on the technology involved in making the carbon-fibre bodywork as a ready-to-mount component part. From the Design Department, where the CAD model is developed, Customers were taken to the CNC milling shop. In this area of the facility, 2 Jobs LinX linear motor machines produce a resin model (on a 1:2 scale) which is then tested in the wind tunnel and modified as necessary. The resin model is used as a basis to build the final model on a 1:1 scale, which is in turn utilised to make the counterdie. When the counterdie is ready, carbon-fibre is spread onto it and hardened inside an autoclave to produce the final part. The component is then transferred back to the milling shop where it is trimmed and drilled ready for installation by the Jobs machines. at all times because they damage the cutting edge of the tool, which is normally covered with diamond. • Motorspindles suited to the job in hand. We examined tools that form the state of the art in CFK machining and in the working of materials to be melted in the fibres. We opted for a spindle running at 24000 rpm, 20 Nm and 20 kW. The spindle can also be equipped with a torque sensor recognising the level of wear, or breakage, of the tool. • Preventing contamination of CFK parts from oil, grease or similar substances. To meet this primary need, we put in place some clearly-defined countermeasures. The key measure was to apply leak-tight grease lubrication to the motorspindle instead of forced air-oil lubrication. The latter solution may provide higher rotation speed but in fact, it does not ensure leak tightness. A further measure was to use “Long term maintenance free operation” linear axis guides. Instead of being loss-lubricated by a centralised system, they are pre-lubricated on installation, and then checked once a year. • Efficient dust suction removal system to prevent pollution in the work environment and comply with the increasingly stringent rules on health and safety at the work place. Dust removal is a top priority aspect, as companies are now required to implement all the “possible” and “known” measures to effectively protect the work environment and the health and safety of employees. There are several ways to implement effective dust removal on machine tools. In the case of 5-axis machines the size of the Jomach 146, the 11 best solution is to remove dust precisely at the point where it is generated by the cutting tool. A telescopic hood has been developed for this purpose. The hood encloses the spindle, while the hood-to-workpiece distance can be set in the part-program so as to have the work area constantly enclosed by the dust removal attachment. • High precision - in positioning and interpolation - to ensure compliance with the strict tolerances required of aerospace parts. This is achieved by using Heidenhain linear scales. • Automatic recognition of workpiece position prior to machining. A Renishaw sensor, combined with measurement cycles that were specially developed by Jobs for measurements with the axis oriented in space have made it possible to detect the actual position of workpieces as they are bracketed inside the machine, thus eliminating the need to align them by hand. One of the companies we have partnered with in this analysis project is Fischer Advanced Composite Components AG (FACC). With them, we are engaged in a “competitive partnership” that has been going on since 1990. FACC is an Austrian concern based in Ried. An offspring of Fischer SKI, FACC is today one of the major suppliers of composite parts. Some of its most prestigious customers include Boeing, Airbus, Bombardier and Rolls Royce. The first Jobs machine was supplied to FACC in 1991 and was a gantry Jomach 23. At that time, their newly-born aerospace shop employed as little as 120 people. Now, 25 years later, the Jomach 23 is still operating there and the workers employed in the shop are 1200!
