Use of metal foams Applicazione delle schiume metalliche Andrea Rossi, [email protected] Strictly speaking, the term foam means a uniform dispersion of a gaseous phase in a liquid. In providing a rigorous definition of the word, we can say that it is a uniform dispersion of a gas within a metal matrix obtained by solidifying a liquid foam. Thus, it is a material that, again, strictly speaking, is obtained by solidifying a mass of material composed of bubbles of molten metal. Often, in fact, it is commonly referred to as metal foam, relating to any metal containing a high percentage of cavities, regardless of how these cavities were obtained. More correctly we should distinguish between metal foams and sponges: the former contain closed cells, which means that the pores are not interconnected but are separated by the walls of the different bubbles, whereas on the contrary the latter contain open cells, which means that all the pores are interconnected. Due to their different morphology, foams and sponges can be made with different materials. As a result, foams and sponges have different physical and mechanical properties and very different fields of application. The metal foams commonly found on the market are made of aluminium, zinc and lead, although foams made of magnesium, tin, brass, gold and in some cases steel can be obtained with current production processes. The percentage of porosity of a metal foam attainable is generally between 60 and 97%. 68 Practical examples and future developments in automotive sector Esempi concreti e sviluppi futuri nel settore auto Production techniques : decomposition of foaming agents into semisolids This technique, that is a more interesting and versatile procedure, is based on the decomposition of a foaming agent inside semi-solids. The procedure starts from a mixture, as uniform as possible, of metal powder and foaming agent (titanium hydride). The mixture is then cold-sintered in order to obtain a compact cylinder. The cylinder is then extruded so as to obtain a semi-finished product with the ALUMINIUM AND ITS ALLOYS A rigore, con il termine schiuma si intende una dispersione uniforme di una fase gassosa all’interno di un liquido. Volendo dare una definizione del tutto rigorosa del vocabolo possiamo quindi dire che si tratta di una dispersione uniforme di un gas all’interno di una matrice metallica ottenuta solidificando una schiuma liquida. Si tratta, cioè, di un materiale che, sempre a rigore, si ottiene solidificando una massa composta da bolle di metallo fuso. Spesso, in realtà, nel linguaggio 1 comune si parla di schiuma metallica riferendosi ad una qualsiasi massa metallica che contenga una percentuale elevata di cavità, indipendentemente da come queste cavità sono state ottenute. Più correttamente si dovrebbe distinguere tra schiume e spugne metalliche: le prime sono a cella chiusa, il che significa che le porosità non sono interconnesse ma risultano separate da pareti delle varie bolle; le seconde sono al contrario a cella aperta, per cui tutte le porosità sono interconnesse tra loro. A causa della diversa morfologia, schiume e spugne possono essere realizzate con materiali differenti ed hanno proprietà fisiche e meccaniche e quindi campi di utilizzo molto differenti. Le schiume metalliche comunemente reperibili sul mercato sono quelle di alluminio, zinco e piombo, anche se con gli attuali processi di produzione si possono ottenere anche schiume in magnesio, stagno, ottone, oro ed in qualche caso anche in acciaio. La percentuale di porosità che si può raggiungere all’interno di una schiuma metallica è generalmente compresa tra il 60 e il 97%. Tecniche di produzione: decomposizione di schiumogeni in semisolidi Procedimento più interessante e versatile, questa modalità si basa sulla decomposizione di un agente schiumogeno all’interno di semi-solidi. The rods made of said precursor material are cut in chunks, which in turn are inserted into a preform mould with the shape of the desired piece. The mould is then placed inside a furnace and heated to a temperature close to the melting temperature of the base metal. The foaming agent uniformly dispersed in the precursor decomposes, releasing gas that expands and forms the foam. The time required for the formation of the foam depends on the temperature and the shape of the precursor material and ranges from a few seconds to several minutes. The metal foam is a functional material with significant properties for automotive applications such as light construction (that is, capable of maximizing the specific stiffness), thae absorption of mechanical energy, components for the control of mechanical vibrations and thermal and acoustic phenomena. The material is well suited for so-called multi-purpose applications in which different properties are required depending on the type of stresses at play when the components are in operation. It is in this kind of application that metal foam provides its best. Thus here we have a simple example of a metal foam application using the sandwich technique to improve the performance of a bent plate. Starting with pre-set reference parameters, such as the deformation of the panel as a function of stress applied to its centre, the plate can be created either using only steel or exploiting the properties of an AFS panel which is made of two steel face sheets and a aluminium foam core. When looking for the best solution to minimize the mass, it is found that to have the same deformation at its centre as an AFS panel, a steel plate must be 13.8 mm thick with a weight of 53 kg, while the AFS panel has the same stiffness with 3.5mm thick steel faces and a 40mm core. The result is that the foam structure represents just 40% of the mass of the solid plate. Therefore, starting from these principles it is possible to make structures that minimize weight while maintaining the same stiffness or, with the same mass, maximize stiffness. Mechanical properties of metal foams (energy absorption) Another mechanical characteristic that makes foam an excellent structural filler material is its ability to absorb a large amount of strain energy in a gradual manner. As a result of this property it is indicated for the production of collapsible energy-absorbing components. A test sample subjected to a compression force has a typical deformation curve (strain curve), with a first linear section and then a nearly constant response section, called “plateau zone”, making the behaviour of the foam resemble that of a perfectly plastic elastic material and therefore suitable to absorb high deformation energies with a constant response. Il tempo necessario alla formazione della schiuma, a seconda delle condizioni di temperatura e dalla forma del precursore, va da pochi secondi a diversi minuti. La schiuma metallica rappresenta un materiale funzionale con proprietà importanti per applicazioni automotive quali costruzioni leggere (ovvero che massimizzano la rigidezza specifica), componenti per l’assorbimento di energia meccanica, componenti per il controllo delle vibrazioni meccaniche e di feno2 meni termici e acustici. Il materiale si presta molto bene ad applicazioni cosiddette multifunzionali, nelle quali siano richieste proprietà diverse in funzione del tipo di sollecitazione che si ha in esercizio. È proprio in tale applicazione che la schiuma offre le migliori performances. Veniamo quindi ad un semplice esempio dell’applicazione di schiuma metallica che sfrutta la tecnica del sandwich per migliorare le performances di una lastra inflessa. Partendo da parametri di riferimento fissati, quali la cedevolezza del centro del panello e la forza applicata allo stesso centro del pannello, è possibile realizzare la lastra sia utilizzando il solo acciaio sia sfruttando le proprietà di un pannello AFS con pelli in acciaio e “core” in alluminio. Cercando la soluzione ottimale, in grado di minimizzare la massa, si ottiene che a pari cedimento del centro del pannello una lastra di acciaio necessita di uno spessore di 13.8 mm con un peso di 53 kg, mentre un pannello AFS riesce ad avere la stessa rigidezza con uno spessore di pelle di 3.5mm ed un “core” di 40mm: il risultato è che la struttura con schiuma presenta una massa inferiore del 40%. Partendo da questi principi è possibile quindi realizzare strutture che minimizzano il peso a pari rigidezza oppure, ponendosi a parità di massa, massimizzano la rigidezza. Proprietà meccaniche delle schiume metalliche (assorbimento energia) Un’altra caratteristica meccanica che fa della schiuma un ottimo materiale di riempimento strutturale è la capacità di assorbire una grande quantità di energia di deformazione in maniera graduale: per tale proprietà è indicato per la realizzazione di componenti collassabili ad assorbimento di energia. Intuitively, it can be noted that increasing the specific density there is an elevation of the strain curve (and therefore greater ability to absorb energy), together with a decrease of the plateau section (under constant stress). Hence, by knowing the characteristic strain curves of the foam, components can be made specifically for the desired application. In conclusion, the structural stiffness and the ability to absorb large deformations make metal foam an excellent material for application in the automotive sector. Potential structural automotive applications So let’s take a look at a list of auto frame components that can be replaced by similar components filled with metal foam. As can be seen, there are many parts of the frame that can be substituted by parts using metal foams. There are potential applications, both for the construction of “crushable” components to increase passive safety and components to reinforce the frame itself. Designers can also take advantage of the typical multifunctional 70 properties of filled structures to create components that achieve both purposes. By appropriately adjusting the production process it is possible to obtain foams with excellent characteristics for the type of application, so as to create, for example, components with the capacity to progressively deform for use in the front of motor vehicles. Let’s analyze some applications already implemented. The “Centro Ricerche Fiat” has manufactured some components with metal foams that were applied in critical areas of the “Multipla” model frame. The areas chosen are particularly critical for the absorption of strain energy which is released on the frame structure during a frontal/ side collision. The areas identified are the front rail and the lower node of the A-Pillar, called node F. Each of these zones was filled with aluminium foam as a reinforcement, while maintaining the original geometry. The results of the crash tests on these components were encouraging. The reinforcement of the strut with metal foam allowed the absorption of more strain energy, while the reinforcement at the node allowed higher forces and greater impact energy to be transmitted. Si può vedere che per densità specifiche basse questo comportamento è presente e lo sforzo di plateau rimane pressochè costante anche per grandi deformazioni. L’incremento di sforzo finale è dovuto alla densificazione del materiale. Si può notare intuitivamente come all’aumentare della densità specifica c’è un innalzamento della curva (quindi capacità di assorbire maggiore energia), ma anche una diminuzione del tratto di plateau a sforzo costante. Conoscendo quindi le curve caratteristiche della schiuma è possibile realizzare componenti ad hoc per l’applicazione che si vuole realizzare. In conclusione, l’irrigidimento strutturale e la capacità di assorbire grandi deformazioni fanno della schiuma metallica un ottimo materiale per l’applicazione in ambito automotive. Potenziali applicazioni strutturali nell’automotive Passiamo quindi a vedere un elenco di possibili componenti di un autotelaio che possono essere sostituiti da un medesimo componente realizzato con riempimento in schiuma. È possibile notare quante siano le parti del telaio che possono essere realizzate con l’applicazione di schiume metalliche. Esistono potenziali applicazioni, sia per la costruzione di componenti “crushable” per l’aumento della sicurezza passiva sia componenti che sono di rinforzo alla struttura del telaio. È possibile anche sfruttare la multifunzionalità tipica di strutture riempite per realizzare componenti con il duplice scopo. Tarando opportunamente il processo di produzione è possibile ottenere schiume con caratteristiche ottimali per il tipo di applicazione, così da realizzare, ad esempio, componenti a collasso progressivo poste nella parte anteriore di un autoveicolo. Veniamo quindi ad applicazioni già realizzate. Il Centro Ricerche Fiat ha per esempio prodotto alcuni componenti in schiuma applicati in zone critiche del telaio del modello Multipla. Le zone scelte sono di particolare criticità per quanto riguarda l’assorbimento dell’energia di deformazione che viene rilasciata sulla struttura del telaio durante una collisione frontale/laterale anteriore. Le zone individuate sono il rail frontale ed il nodo inferiore dell’A-Pillar, detto nodo F. Ciascuna di queste zone è stata riempita con un rinforzo in schiuma di alluminio, pur mantenendo le geometrie originali. I risultati dei test di impatto sui componenti hanno dato buon esito: nel rinforzo del puntone l’inserto in schiuma metallica ha permesso di assorbire una maggiore energia di deformazione, mentre nel rinforzo al nodo ha permesso di trasmettere forze più alte e complessivamente una maggior energia di impatto. C’è però da dire che, data la modalità di deformazione, a causa delle complesse sollecitazioni torsionali del componente, si è verificato il cedimento prematuro dei punti di saldatura, riducendo in parte il vantaggio dato dalla presenza della schiuma. Prove sperimentali sono poi state condotte al fine di ottenere un miglioramento dell’assorbimento degli urti di un crash box frontale per autoveicoli. Sono state realizzate due colonne di sostegno della traversa frontale: prima è stato testato l’assieme con colonne prive di schiuma e successiva- technologies manner of deformation, because of the complex torsional stresses on the component, there was a premature collapse of welded points, thus reducing some of the advantage offered by the presence of the foam. Experimental tests were then conducted in order to obtain improved shock absorption of an automotive crash-box subjected to frontal impact. Two columns supporting the front beam were constructed: the assembly was first tested with foamless columns and a second test was conducted with the columns filled with metal foam. The empty columns showed an energy absorption with a fluctuating response to the stress: this is due to the typical “folding” of the walls of the column that trigger the generation of plastic hinges. The deformation of the component is significant with a total compaction of the column. The insertion of the foam changes the values of the energy absorbed, taking the average absorption to around double and mitigating in part the fluctuating response due to the “folding” effect. It can be noted how the component filled with foam is less deformed in comparison with the foamless component after being subjected to the same stress. The insertion of the foam greatly improved the behaviour of the component and in fact, it can be seen how the foam-filled crash box behaves better than the sum of the individual components subjected to the same impact. Calculations indicate that to achieve the same energy absorption with respect to the previous scenario, the component weight can be reduced by about 10%, the length of the Crashbox by 30% and the volume by a good 60%. In addition, Musp conducted a study of an anti-intrusion beam for vehicles with a foam component. The beam suffered the typical deformation resulting from impact against a pole with a significant improvement in the absorption of strain energy. The energy absorption increased considerably and the component with foam has less damage than the foamless sample. There was a 40% increase in energy absorption and a 16% improvement of the SEA index, despite a 27% increase in mass. The increase in mass is due to the simple insertion of the foam into the pipe, without considering any geometry optimization. Let’s now take a look at the performance of the foam with respect to the absorption of vibrations. Due to the typical morphology of closed-cell foams, the transmission of mechanical vibrations are highly damped. 4 mente il componente riempito. La deformazione del componente risulta notevole arrivando a compattare completamente la colonna. L’inserimento della schiuma modifica i valori di energia assorbita, portando la forza media di impatto a valori quasi doppi ed attenuando in parte l’andamento oscillante dovuto al “folding”. Si nota come, a parità di energia di impatto, il componente schiumato presenta un tratto deformato minore rispetto al componente vuoto. L’inserimento della schiuma ha migliorato notevolmente il comportamento del componente ed è possibile vedere come il crash box schiumato si comporti in maniera migliore rispetto alla somma dei singoli componenti sottoposti allo stesso impatto. È stato calcolato che per ottenere le medesime performance di assorbimento rispetto alla soluzione precedente è possibile ridurre il peso del componente di circa il 10%, la lunghezza del crashbox del 30% ed il suo volume del 60%. Ancora, Musp ha realizzato uno studio di una barra laterale anti-intrusione per autoveicoli con inserimento in schiuma. La barra ha sostenuto una deformazione tipica dell’impatto contro un palo ottenendo un notevole miglioramento nell’assorbimento dell’energia di deformazione. L’energia assorbita aumenta notevolmente e la modalità di cedimento presenta minori lacerazioni del materiale rispetto alla medesima soluzione vuota. Ci sono stati incrementi dell’energia assorbita del 40% e un miglioramento dell’indice SEA del 16%, nonostante un incremento della massa del 27%. L’incremento della massa è do- 6 2011 vuto alla semplice applicazione della schiuma al tubo, senza pensare ad un’ottimizzazione delle geometrie. Vediamo ora l’applicazione della schiuma nell’assorbimento di vibrazioni. Per la morfologia tipica della schiuma a cella chiusa, la trasmissione delle vibrazioni meccaniche avviene con elevato smorzamento, quindi l’inserimento della schiuma in un componente soggetto a vibrazioni porta ad un miglioramento del comportamento smorzante complessivo. Data la possibilità di produrre schiume metalliche a cella chiusa con diverse caratteristiche è possibile tarare il riempimento per ottenere l’effetto smorzante voluto. Nell’immagine 5 è possibile vedere un componente in lega di alluminio con riempimento in schiuma di alluminio per un supporto motore. Il componente è stato realizzato per pressofusione a bassa pressione utilizzando un’anima in schiuma attorno alla quale è stato pressofuso il materiale della struttura portante. Si riesce quindi a formare una struttura con un legame molto resistente che porta a due vantaggi: aumento della rigidezza e maggiore assorbimento delle vibrazioni, pur con un lieve incremento di peso. Passiamo all’applicazione tipica di una spugna di metallo. E’ stato progettato, costruito e testato uno scambiatore di calore ad aria/acqua realizzato con schiume metalliche a celle aperte, che sono sempre più spesso impiegate per realizzare scambiatori di calore di dispositivi elettronici. In questo caso si sfrutta la natura isotropica delle celle aperte, aumentando notevolmente la superficie di scambio termico, rispetto ai sistemi tradizionali del settore automotive (“louvered fins” - scambiatori a lamelle). Questo scambiatore è stato applicato ad un prototipo di supercar e viene inserito frontalmente ALLUMINIO E LEGHE 71 Consequently, the insertion of metal foam in a component subjected to vibration leads to an improvement in the overall damping behaviour. Given the availability of closed-cell metal foams with different characteristics it is possible to adjust the fill to obtain the desired damping effect. The image 5 shows an engine support component made of aluminium alloy filled with aluminium foam. The component was made with low pressure die casting techniques using a foam core around which the material of the supporting structure was cast. This way, the resulting structure has a very strong bond between its components with two major advantages: increased stiffness and increased absorption of vibrations, despite a slight increase in weight. Let’s now take a look at the typical application of a metal sponge. Air/water heat exchangers based on open-cell metal foams have been designed, constructed and successfully tested. Open-cell foams are increasingly used to produce heat exchangers for electronic devices. In this case the isotropic nature of open cells is advantageously used to increase the heat transfer surface in comparison with traditional systems used in the automotive sector (based on louvered fins). This exchanger was applied to a supercar prototype and placed frontally and centrally between two classic radiators, replacing the central one. In this case even the shape was modified to enhance the heat transfer of the component hit by the air flow. The W-shaped radiator is noticeably different from conventional rectangular radiators. The experimental results conducted in a wind tunnel and later confirmed by road tests, show an increase in heat transfer of 53% and 72% for two different proto- 72 types based on open-cell foam technology compared to a conventional radiator mounted in the same position. Car mufflers have also been made with open-cell metal foams in order to reduce noise from the exhaust. The arrangement and thickness of the different foam components were carefully studied and special open-cell foams were used for the test. The result is almost identical behaviour for all usage conditions of the engine with respect to mufflers with fibreglass components, with the advantage of obtaining a 30% reduction in weight and excellent thermal resistance. This type of component can be studied in such a way as to provide good behaviour as a silencer but also to function as a catalyst for the reduction of pollutants released into the atmosphere. Finally we come to an application not directly connected to the car, namely the production of helmets for motorcycles using Alulight type aluminium foam which has an average density of 0.5kg/dm3. Their behaviour was assessed with standard impact tests for helmets of this type and the results were compared with those obtained with helmets made of ABS. The goal is to reduce the weight of the helmet without compromising the mechanical properties and to distribute the load over a large region of the helmet. All this while simultaneously preventing a sharp object from penetrating the wall. Impact tests at 7.5 m/s showed that the mass reduction of the first version of the helmet tested is about 30%, with comparable values of strength and HIC parameter. A second version of the helmet was studied with numerical simulations and led to an approximately 57% decrease in mass but with slightly reduced HIC and transmitted force values. La forma del radiatore, a W, è notevolmente differente da quelle convenzionali rettangolari. I risultati sperimentali condotti in una galleria del vento e confermati successivamente da test su strada, mostrano un aumento del calore trasferito del 53% e del 72% per due diversi prototipi con impiego di schiuma a cella aperta, rispetto ad un radiatore di tradizionale montato nella medesima posizione. Usando schiume metalliche a celle aperte sono stati realizzati dei silenziatori per automobili allo scopo di diminuire le emissioni sonore dell’impianto di scarico per autoveicolo. Sono stati inoltre studiati in modo particolare la disposizione e gli spessori dei vari componenti di schiuma e sono state utilizzate delle particolari schiume a cella aperta. Il risultato è un comportamento pressochè identico, per tutto il range di utilizzo del motore, rispetto ai silenziatori con fibre di vetro, con il vantaggio di ottenere una riduzione del peso del 30% ed un’eccellente resistenza termica. È possibile pensare come un componente di questo tipo possa essere studiato in maniera tale da fornire un buon comportamento come silenziatore, ma anche di fornire la funzione di catalizzatore per la diminuzione di inquinanti rilasciati in atmosfera. Veniamo infine ad un’applicazione non direttamente connessa all’automobile, ossia la realizzazione di caschi per motociclette utilizzando delle schiume metalliche di alluminio di tipo Alulight con densità media di 0.5kg/dm3: è stato valutato il loro comportamento con prove di impatto standard per caschi di questo tipo e i risultati sono stati confrontati con quelli ottenuti con caschi costruiti in materiale ABS. L’obiettivo è quello di ridurre il peso del casco senza compromettere le proprietà meccaniche e di distribuire il carico su una regione estesa del casco, evitando al contempo che un oggetto appuntito possa penetrare la calotta. I risultati dei test di impatto a 7.5 m/s mostrano come la riduzione della massa del casco nella prima versione testata sia del 30% circa, con valori di forza e del parametro HIC comparabili. Una seconda versione del casco è stata studiata con simulazioni numeriche ed ha portato ad una diminuzione della massa di circa il 57%, riducendo tuttavia lievemente i valori di HIC e di forza trasmessa. 5
