Cogeneration and energy efficiency with LB systems Cogenerazione e nuova energia con i sistemi LB Emilio Benedetti, Giuseppe Cavani, Giuseppe Macchioni, LB (Fiorano, Italy) The technological solutions for energy efficiency supplied by LB consist of the MIGRATECH system for preparation of ceramic bodies for double-fired, single-fired and porcelain tile, and the FREESTILE system which combines two technologies to create aesthetically unique products at the pressing stage. ❱❱ Migratech The Migratech system for dry grinding and microgranulation consists of three essential parts (fig. 1). • The MRV vertical roller mill: performs optimal grinding and homogenisation of the various raw materials. •GRC microgranulator: capable of producing a spherical granule with uniform moisture content and particle size. • EVF fluidisation unit: used to stabilise moisture content and to improve the sphericity of the granules, thereby promoting flowability. Migratech offers the following innovative characteristics: good flowability of the mix during press mould feeling; ease of degassing during the pressing stage; greater homogeneity of the raw pressed body; smaller thickness of powders inside the press mould; significant reduction in energy consumption; elimination of deflocculant and additive costs; lower plant maintenance cost; reduction in CO2 emissions and lower water consumption. The average figures obtained from plants in operation, in the case of both red-body single and double firing and porcelain and frost-resistant single firing, show a significant reduction in gas and water consumption and a consequent reduction in CO2 emissions (fig. 2). This advantage can be seen in comparative tests between Migratech technology and conventional technologies. Le caratteristiche innovative di Migratech si possono sintetizzare in: buona scorrevolezza dell’impasto in fase di alimentazione stampo pressa; facile degasazione durante la fase di pressatura; maggiore omogeneità del crudo pressato; riduzione dello spessore polveri all’interno dello stampo pressa; sensibile riduzione dei consumi energetici; eliminazione dei costi di deflocculante e additivi; minor costo di manutenzione dell’impianto; riduzione delle emissioni di CO2 e minore consumo d’acqua. Powered exclusively by natural gas, it transfers electrical energy and heat to a microgranulation plant so as to make the application self-sufficient. The ERS modules designed specially for Migratech enable a specific section of the plant to be used according to current production requirements. Efficiency is further improved by the scalability of the system, which enables ERS modules to be added on a step-by-step basis to keep pace with the technical development of the plant. Figure 3 shows the main sections of a Migratech plant: • raw materials treatment and drying area (1) • Migratech production area (2) • body storage and press feeding area (3). Figure 4 shows the areas where energy can be saved by adopting the ERS system. The plant in the example has an hourly production of 25 tons with a total energy consumption of 1 MWh and a heat consumption of 4,000,000 kCal. A production system of this kind involves the application of two ERS modules with a power of 0.5 MkW each. The average overall ROI of this system is calculated at between 24 and 36 months based on the savings obtained with respect to traditional technologies. ❱❱ Freestile ne di monocotture e bicotture in pasta rossa che nel caso di gres porcellanato e monocottura ingelive - mostrano una rilevante riduzione del consumo di gas e di acqua e, come conseguenza, un abbattimento delle emissioni di CO2 (fig. 2). Tale vantaggio è visibile nel confronto condotto tra tecnologia Migratech e le tecnologie tradizionali. Il sistema scalabile e modulare ERS (Energy Recovery System) è una power unit basata sul principio della cogenerazione applicato alla tecnologia Migratech. Alimentato esclusivamente da gas metano, trasferisce energia elettrica e calore a un impianto di microgranulazione al punto da rendere autosufficiente l’applicazione. I moduli ERS, studiati appositamente per Migratech, con- sentono di sfruttare una specifica sezione dell’impianto secondo il fabbisogno produttivo del momento. A migliorare ulteriormente l’efficienza è la scalabilità del sistema: è possibile aggiungere moduli ERS per seguire, passo dopo passo, lo sviluppo tecnico dell’impianto. La figura 3 mostra le aree principali di un impianto Migratech: •zona trattamento essiccazione materie prime (1) • zona produzione Migratech (2) • zona stoccaggio impasto e alimentazione presse (3). In figura 4, le aree interessate alle fasi di risparmio energetico, a cui applicare il sistema ERS. Il caso dell’impianto in esempio ha una produttività oraria di 25 tonn. con consumo energetico totale di 1 Mwh, consumo di calorie pari a 4.000.000 kCal: un sistema produttivo di questa tipologia presuppone l’applicazione di due moduli ERS, con potenza 0.5 MkW ciascuno. Il ROI medio globale dell’impianto in oggetto è calcolato tra i 24 e i 36 mesi, in riferimento al risparmio ottenuto rispetto alle tecnologie tradizionali. ❱❱ Freestile FIG. 2 - Migratech: Average figures obtained from plants in operation Migratech: Dati medi desunti dagli impianti in esercizio Un altro sistema volto all’abbattimento dei consumi energetici nel processo di produzione di piastrelle, è Freesti- CWR 117/2016 69 Focus on #1: Energy & production efficiency Another system for reducing energy consumption in the tile production process is Freestile. It combines two technologies that enable powders to be prepared while reducing the production plant layouts: • ECB is the LB patented system for dry colouring of spray dried ceramic bodies; • DIVARIO is the press feeder for creating exclusive, customised effects. The characteristics of Freestile include: shorter production change times; increased colour intensity and gamut with less use of coloured pigments; reduction in energy consumption and maintenance costs; ease of use and installation; the possibility of upgrading existing plants and replicating products already in the range; eliminating mechanical stress, improving particle size homogeneity and optimising body colouring for just-in-time feeding of Divario. The energy efficiency of the Freestile system can be summarised in four points. • Simplification and reduction of production layout: significantly reduces the need for storage silos and consequently the overall dimensions of installations and the number of machines installed in the plant. • Reduction in electrical energy consumption: this is a direct consequence of the simplification of the layout and the smaller number of installed machines. • Absence of transitional steps: the working concept of the Freestile system is able to minimise all operations liable to reduce production efficiency. • Smaller number of washes: the creation of just-in-time colours allows only the necessary materials to be produced and optimises consumptions associated with production changes. The increase in productivity of the plant is a natural consequence of the advantages listed above for both Migratech technology and the Freestile system. The accumulation of cogeneration energy by means of the ERS module and the overall production efficiency of the plants are the key factors that allow for energy savings, creating technological plants that take account of the necessary reduction in CO2 emissions. 5 FIG. 3 - Migratech plant Impianto Migratech 70 CWR 117/2016 le. Unisce due tecnologie che permettono di preparare le polveri e, al contempo, ridurre i layout degli impianti produttivi in ceramica: • ECB è il sistema brevettato LB per la colorazione a secco degli impasti ceramici atomizzati; • DIVARIO è l’alimentatore pressa per la realizzazione di effetti esclusivi e personalizzati. Tra le caratteristiche di Freestile, citiamo: la riduzione dei tempi legati ai cambi produttivi; l’incremento dell’intensità e gamma cromatica con minor utilizzo di pigmenti colorati; la riduzione dei consumi energetici e costi di manutenzione; la facilità di utilizzo e installazione; la possibilità di evoluzione degli impianti esistenti, mantenendo la possibilità di replicare i prodotti già in gamma; l’eliminazione dello stress meccanico, la migliore omogeneità granulometrica e l’ottimizzazione di colorazione dell’impasto per l’alimentazione just-in-time di Divario. L’efficienza energetica del sistema Freestile è riassumibile in quattro focus. •Semplificazione e riduzione del layout produt- tivo: riduce in modo significativo i silos di stoccaggio e, di conseguenza, gli ingombri delle installazioni e il numero di macchine applicate all’impianto. •Riduzione di energia elettrica: è la conseguenza positiva della semplificazione del layout, grazie al minor numero di macchine installate. • Assenza di passaggi transitori: il concetto di lavoro del sistema Freestile permette di ridurre al minimo tutte le operazioni che possono ostacolare l’efficienza produttiva. • Minore numero di lavaggi: la creazione di colori just-intime genera solamente il materiale necessario e ottimizza notevolmente i consumi legati ai cambi produttivi. L’aumento della resa produttiva dell’impianto è una conseguenza logica dei vantaggi elencati sia per la tecnologia Migratech sia per il sistema Freestile. L’accumulo di energia in cogenerazione tramite il modulo ERS, e l’efficienza produttiva degli impianti nella sua globalità sono i fattori decisivi che premiano il risparmio energetico per creare impianti tecnologici che tengano in considerazione le necessarie riduzioni di emissioni di CO2. 5 FIG. 4 - Migratech: areas involved in energy saving Migratech: aree interessate a risparmio energetico High-efficiency line for the production of medium and large-format tiles and panels Linea ad alta efficienza per la produzione di piastrelle e di lastre di medio e grande formato Ferdinando Cassani, Sacmi (Imola, Italy) Optimising consumptions and promoting efficiency and cost cutting are today’s key strategies for gaining a global competitive advantage. All aspects of plant and machinery design must therefore be aimed at improving the management of resources and spaces in order to optimise all stages of the production process. ❱❱ Grinding By using 2 or more modules connected in series, Continuous Modular Mills (MMC) are able to optimise grinding parameters in every step of the process (speed of rotation, type of grinding media), resulting in significant increases in output and savings in electrical and thermal energy. The latest new proposal, developed in collaboration with Bitossi and B&B, is a composite rubber/alumina lining that combines the advantages of linings made from the two individual materials. ❱❱ Spray drying The spray dryer is a major contributor to the total energy consumption of the tile production process, especially that of thermal energy. To reduce the thermal energy consumption of spray dryers, Sacmi has focused on: • optimising the distribution of the air speed profile; • reducing the dimensions of the drying chamber; • increasing the thickness of insulation; • lowering the flow rate of process air; • operating at up to a maximum temperature of 600°C. All these factors help to reduce thermal energy consumption by 4-5% compared to other design solutions. ❱❱ Shaping The CONTINUA+ line for the production of large format tiles and panels uses a PCR2000 continuous compactor with opposing rollers for the shaping process. The line is suitable for the production of panels with a maximum width of 1600 mm (fired products), while the length is in theory unlimited. The maximum size currently produced is 1600x3200 mm. 72 CWR 117/2016 Ad oggi, l’ottimizzazione dei consumi, l’efficienza e il contenimento dei costi sono di importanza strategica per la creazione di un vantaggio competitivo a livello globale. La progettazione delle macchine e degli impianti deve quindi assecondare, in ogni suo aspetto, una migliore gestione delle risorse e degli spazi per ottimizzare il ciclo produttivo in ogni reparto. ❱❱ Macinazione I Mulini Modulari Continui (MMC), realizzati utilizzando 2 o più moduli di macinazione collegati in serie, permettono di ottimizzare i parametri di macinazione in ogni sua fase (velocità di rotazione, tipologia corpi macinanti), ottenendo significativi incrementi produttivi con conseguenti risparmi di energia elettrica e termica. L’ultima novità proposta, in collaborazione con Bitossi e B&B, è un rivestimento composito gomma/allumina che unisce ai vantaggi del rivestimento in allumina quelli del rivestimento in gomma. ❱❱ Atomizzazione L’atomizzatore è una macchina che nel processo produttivo della piastrella occupa un posto importante nei consumi energetici, in particolare di energia termica. Per ridurre il consumo termico degli atomizzatori Sacmi ha posto l’attenzione su: • ottimizzazione della distribuzione del profilo di velocità dell’aria; • ridotte dimensioni della camera di essiccamento; • elevati spessori di coibentazione; • ridotta portata di aria di processo; • possibilità di funzionare con una temperatura massima fino a 600°C. Tutti questi fattori concorrono a minimizzare i consumi di energia termica del 4-5% rispetto ad altre soluzione costruttive. ❱❱ Formatura La linea CONTINUA+ per la produzione di piastrelle di grande formato e di lastre utilizza, per il processo di formatura, un compattatore a rulli contrapposti denominato PCR2000. La linea è idonea alla produzione di lastre di larghezza max. 1600 mm (riferito al prodotto cotto) mentre la lunghezza può essere teoricamente illimitata. Ad oggi, il formato massimo prodotto è il 1600x3200 mm. La larghezza è registrabile sen- Focus on #1: Energy & production efficiency The width can be set continuously between 1600 and 1000 mm by adjusting the lateral powder containment buffers on the two sides of the compactor. The thickness can be varied between 3 mm and 20 mm. Considering a width of 1600 mm, the maximum production capacity is 14,000 m2/24 h (with an efficiency of 100%). The line can also produce textured products by means of an upper steel belt onto which a special UV coating has been applied using a digital machine designed by Sacmi. ❱❱ Digital Decoration A new DHD 1800 - 3.0 wet digital decorating machine specially designed for installation on the Continua+ line has recently been developed by Sacmi group member company Intesa in close cooperation with Sacmi. ❱❱ Firing The innovative EKO kiln, which has been on the market for about two years now, introduces the new concept of combining transversal flows in the firing zone with traditional longitudinal flow operation in the preheating and cooling zones. This operating concept has reduced exhaust gas volumes by about 20% compared to a conventional kiln with the same dimensions. The EKO kiln reduces gas consumption by between 5% and 8% compared to higher performance conventional kilns. Furthermore, the automatic gas and combustion air modulation system is able to reduce consumptions by up to 25% during stoppages for product changeover. ❱❱ Sorting and Packaging To meet tile manufacturers’ latest needs, Nuovafima has developed its new EKOSORT sorting line which offers simplified solutions for complex problems. La linea può realizzare anche prodotti strutturati grazie ad un nastro superiore in acciaio sul quale viene applicata una speciale vernice UV tramite una macchina digitale progettata da Sacmi ❱❱ Decorazione Digitale È stata recentemente sviluppata da Intesa (azienda del gruppo Sacmi), in stretta collaborazione con Sacmi, la nuova decoratrice digitale a umido denominata DHD 1800 - 3.0, specificatamente pensata e progettata per essere installata sulla linea Continua+. ❱❱ Cottura Presente sul mercato da circa due anni, l’innovativo forno EKO utilizza il nuovo concet- to dei flussi trasversali, in zona cottura, e il tradizionale funzionamento a flussi longitudinali in preriscaldo e raffreddamento. Grazie a questa tipologia di funzionamento, il volume dei fumi è stato ridotto di circa il 20% rispetto a un forno tradizionale di uguali dimensioni. Rispetto ai forni tradizionali più performanti, il forno EKO è in grado di ridurre il consumo di gas dal 5 all’8%. Inoltre, grazie al sistema automatico di modulazione del gas e dell’aria di combustione, è in grado di ridurre i consumi fino al 25% durante i vuoti di produzione legati ai cambi prodotto. ❱❱ Scelta e Imballo Per intercettare le recenti nuove esigenze dei produttori di piastrelle è nata la nuova linea di scelta EKOSORT di Nuovafima, ideata per dare soluzioni semplificate a problemi complessi. Dotata di bracci meccanici, EkoSort si distingue per la presenza di semplici ventose al posto di cinghie meccaniche ed espulsori gestiti da pi- CWR 117/2016 73 Focus on #1: Energy & production efficiency mechanical belts and piston-operated ejectors that are normally adopted on this kind of line. The machine consists of a circular carousel without the complex stacking systems, supports or other solutions typically used on conventional sorting systems and stands out for its highly compact construction and accessibility. NuovaFima recommends using this new sorting unit in conjunction with its new EKOROLL automatic packaging machine, which offers the main advantage of reducing cardboard consumption. It does this by using an innovative perimeter packaging system that eliminates the need for a central sheet of cardboard, even when packaging large size tiles. An interesting alternative is that of EKOWRAP, another perimeter packaging system which uses two pre-printed cardboard blanks to package tiles of any size and create a finished pack with high graphic quality. ❱❱ Heat recovery systems Heat can generally be recovered from a ceramic tile production plant in the following ways: • recovering hot air from kilns for use in the horizontal and vertical dryers, • automatically controlling the air flowrate to the vertical dryer flue, • recovering hot air from the kilns for use in the spray dryers. 5 stoni, che tradizionalmente caratterizzano questo tipo di soluzioni. The MS-DryTech process consists of a sequence of operations: feeding and batching of body components; primary grinding by means of P.I.G. hammer mills; fine grinding, drying and particle size selection with Molomax pendular mill; control screening and deferrisation; new Fusion granulation with moisture control, a new technology that will be officially unveiled at Tecnargilla 2016; storage and press feeding. Depending on the place of production, energy costs make up between 40% and 60% of total production costs. This means that if it wants to maintain a sustainable level of growth, the ceramic tile industry must concentrate on reducing energy costs by using the latest technologies. One of these is cogeneration, which means the combined production of electrical energy and heat from a single source, generally gas or liquid fuels. Gas turbine cogeneration in the ceramic sector is a consolidated technology and a field in which Turbomach is the unchallenged leader with around 100 plants in operation. Energy efficiency projects not only bring clear economic benefits but can also make a concrete contribution to protecting the environment thanks to more eco-sustainable processes. One of the most cost-effective solutions is self-production of electrical energy using cogeneration systems, which are now even cheaper in Italy thanks to the low cost of natural gas. In some countries where energy distribution infrastructures have not yet been widely implemented, the possibility of having a guaranteed continuous electrical energy supply based on cogeneration is a major advantage. Alternatively, heat recovery solutions are able to reduce problems deriving from the limited availability of fossil fuel supplies. Energy analyses focused on potential investments in this field reveal the clear economic benefits that can be obtained from new installations and the revamping of obsolete plants (a case that is considered less frequently but is becoming increasingly significant given that the majority of cogeneration plants in Italy date from the 1990s). In alternativa, le soluzioni di recupero termico permettono di ridurre il problema derivante dalla limitata disponibilità di approvvigionamento di combustibili fossili. L’analisi energetica finalizzata a investimenti in questo campo evidenzia vantaggi economici per le imprese sia nel caso di nuovi interventi, che anche per quelli più raramente considerati: tra questi, i revamping di impianti oramai obsoleti, basti pensare che in Italia la maggior parte degli impianti di cogenerazione in funzione risalgono agli anni ’90. Tali proposte implicano molteplici conseguenze positive, quali: •l’eventuale dimensionamento del sistema sulla base dei nuovi fabbisogni; • l’accesso a sistemi di incentivazione per l’efficienza energetica, quali TEE; • ottimizzazione dell’efficienza globale dell’impianto grazie a nuovi sistemi di recupero termico o di controllo. The need to revamp the cogeneration system, the obsolescence of existing plants (which generally have a lifetime of around 20 years) and the obligation to adapt the systems to new regulations (such as those that apply to electrical systems) may provide a good opportunity to adapt the system to current requirements and secure a rapid return on the investment. In the proposed solutions, high-performance self-cleaning exchangers from the HEX RANGE play a key role in maximising heat recovery. These exchangers are able to recover heat energy from small volumes of high-temperature flue gases and deliver clean air produced by the system’s specific heat exchange process. The thermal profile obtained with this new generation of exchangers means that the receiver machines (spray dryers, horizontal and vertical dryers, mills, etc.) are able to process a much higher quantity of thermal energy than was the case with traditional exchangers. Gli scambiatori Hex offrono grandi vantaggi anche per quanto riguarda la loro manutenzione, grazie all’innovativo sistema di pulizia automatica delle superfici di scambio soggette a sporcamento sul lato fumi: questo consente, da un lato, il mantenimento del rendimento di scambio (altrimenti ridotto), dall’altro evita significative perdite di carico che si tradurrebbero in controproducenti aumenti dei consumi elettrici.
