The developments of manufacturing techniques and aluminium alloys in the Norwegian Aluminium Component Industry have during the last years resulted in safety products for automobiles [1, 2]. Chassis components like wheel suspension arms and steering columns are examples of high strength Aluminium parts. The performances of the automotive components are strongly controlled by the overall cost in the process chain from melt to final shaped part. There is a strong requirement to reduce the number of process steps Performance given by structural integrity versus cost for different casting and forging technologies for aluminium component manufacturing. One approach is to use a cast pre-form as a forging blank to replace complicated performing [4 and 5]. Another possibility is to use continuously castings as forging rod directly. A process route that has been suggested newly is casting of forging stocks by a horizontal direct chill (HDC) casting technique [6 and 11] to make small diameter billets without extrusion. The combination of casting and forging technologies seems to have a great potential. Continuous casting seems to have many advantages compared with cast piece by piece components especially when consider the homogeneity of the microstructure. Ciò giustifica la ricerca finalizzata ad una riduzione del numero delle fasi di lavorazione 5 2011 dal metallo di base alla forma definitiva. La Figura 1 illustra le alternative prese in esame. Un possibile approccio consiste nell’impiegare un getto sbozzato come sbozzato di forgiatura per sostituire il complicato processo di preformatura [3 e 4]. Technology fusion is a new concept essential to promote innovation of metal forming technologies [4 and 6]. This is based upon the recognition that every metal forming technology has its original and individual merits, but at present, long time continuing efforts for improvement and modification have made it very difficult to generate much more advantages from it. On the other hand classic castings often have too low mechanical properties to reach a level of high structural integrity. In this project Cast-Forging is defined as one processing synthesis, i.e. cast a pre-shape, which can be forged in an integrated heat treatment process chain. Material Alloy and casting The main objective of this investigation is to compare cast material with extruded forging stocks. The materials chosen are an industrial AA6082 aluminium alloy, company designated 6082.52 and the casting alloy A357, by company RAX 357. The chemical compositions are given in Table 1. The cast rod is produced in a horizontal direct chill-casting (HDC) machine to a diameter of 50 mm. The extruded rod is produced by direct extrusion of cast billets with a diameter of 205 mm to a diameter of 50 mm in an industrial extrusion press line. Both alloys are homogenised at elevated temperatures to dissolve eutectics specially the Mg2Si particles formed during solidification and additional for 6082 to obtain a fine distribution of Mn and Cr containing dispersoids to control recrystallization Microstructure I Figure 3 shows the microstruc- ALUMINIUM AND ITS ALLOYS 5 2011 l’innovazione delle tecnologie di formatura dei metalli. Se è vero, da un lato, che i forgiati garantiscono un elevato livello di integrità strutturale, è anche chiaro che sono necessari ulteriori progressi per ridurre gli elevati costi delle linee di forgiatura e consentire così uno sviluppo futuro dell’uso dei componenti leggeri nell’industria della componentistica automotive In questo progetto il Cast-Forging (forgiatura di getti) viene definito come un processo di sintesi, nel quale si produce un preformato, il quale può essere poi forgiato tramite un processo di trattamento termico integrato. Materiali Lega e fusione L’obiettivo primario di questa ricerca è quello di confrontare il materiale colato con le barre per forgiatura estruse. I materiali scelti sono una lega di alluminio industriale AA6082, denominata RA6082.52, e la lega per getti A357, denominata RA357. Le rispettive composizioni chimiche sono riportate nella Tabella 1. La barra colata è stata prodotta in un impianto con tecnologia HDC (Horizontal Direct Chill-casting) ed ha un diametro di 50 mm. La barra estrusa è stata prodotta tramite estrusione diretta di billette di diametro 205 mm, ed ha un diametro di 50 mm. Entrambe le leghe sono state sottoposte ad omogeneizzazione ad alta temperatura per dissolvere gli eutettici, in particolare le particelle di Mg2Si che si formano durante la solidificazione; la lega 6082 è stata addizionata per ottenere una distribuzione fine dei dispersoidi contenenti Mn e Cr per controllare la ricristallizzazione. La Figura 2 mostra la microstruttura della barra in condizioni di getti rispetto alla barra estrusa. Il materiale estruso presenta solitamente una forte direzionalità della struttura della grana nella direzione di estrusione e spesso uno strato superficiale ricristallizzato a grana grossa per uno spessore che varia, tipicamente, da 0.5 sino a 2.0 mm. Lo strato si forma nel processo di estrusione, a causa della temperatura non omogenea e della distribuzione delle deformazioni. Il materiale colato presenta una grana di struttura omogenea nell’intera sezione trasversale e la RA6082.52 HDC presenta una struttura a grana più fine e con assi uguali rispetto alla RA357. Metodo sperimentale e risultati Per verificare la formabilità di barre colate omogeneizzate a temperature diverse, sono state effettuate delle prove di torsione. I particolari relativi alla geometria ed alle dimensioni dei campioni di torsione a caldo vengono indicati nel riferimento [6]. Il materiale omogeneizzato contiene una frazione di particelle Mg2Si non dissolte, nonché elevate densità di dispersoidi contenenti Mn e Cr. La presenza di particelle di Mg2Si influenza la duttilità a caldo del materiale, mentre le particelle Al-Mn e Al-Cr influenzano la capacità del materiale di conservare una struttura granulare non cristallizzata e fibrosa dopo la formatura ad alte temperature ed il successivo trattamento termico. I risultati di questi esperimenti sono stati confrontati con le indagini svolte sulle barre estruse. La Figura 3 presenta un confronto dei risultati della torsione a caldo, dove vengono mostrate sia la vera deformazione da technologies ture of the as cast rod compared with the extruded rod. The cast material has a homogenous grain structure through the whole cross section and RA6082.52 HDC has finer equal axed grain structure compared with RAX 357. Experimental method and results Formability Torsion tests are accomplished to verify the formability of cast rod for forging homogenized at different temperatures. Both extruded, as cast and as cast homogenized material are tested. The presence of Mg 2 Si particles effect the hot ductility of the material while Mn and Cr particles influence the materials ability to maintain a non recrystallized fibrous grain structure after forming at high temperatures and subsequent heat treatment. The results from these experiments are compared with investigations carried out on extruded rod. The hot torsion tests were accomplished on a computer controlled hot torsion machine with a Coreci temperature controller. The specimens were heated using an induction coil. The grips were cooled by water. A thermocouple is inserted in the centre of the sample to record the temperature in the specimen during the test. Tuttavia, sottoponendo il materiale ad omogeneizzazione, è possibile osservare un forte aumento della duttilità a caldo. La minore duttilità della lega estrusa RA6082.52 rispetto al materiale colato potrebbe dipendere da differenze nei procedimenti di omogeneizzazione, quali la durata e la temperatura del condizionamento termico. Tuttavia, la minore duttilità potrebbe dipendere anche da una diversa microstruttura causata dalla combinazione del processo di omogeneizzazione e di estrusione, riferimenti [8 e 9]. In un laboratorio di forgiatura è stato poi prodotto un pezzo generico, avente la forma riprodotta nella Figura 4 e sezione uguale, in scala ridotta, a quella di un pezzo tipico dell’industria automobilistica, il braccio di una sospensione per autovetture. The specimens were heated to the test temperature according to a desired heating rate of 2°C/s that is reduced at the end of the heating cycle to avoid temperature overshooting. The details of the geometry and the dimension of the hot torsion specimens are given in reference [5]. In the ascast condition the AA6082.52-HDC alloy has poor formability as seen in figure 4. Poor formability is caused by the Mg2Si particles formed during solidification. However, a great increase in hot ductility is observed by homogenizing the material. Increasing the homogenizing temperature from 520°C to 550°C also seems to raise the ductility slightly. This latter effect can be explained by a complete dissolution of the Mg2Si particles at 550°C. Further increase in the homogenizing temperature did not seem to influence the ductility significantly. Specimens taken from extruded rod are included in the test and the flow stresses measured from these samples are below or equal to what is observed in cast material. The lower ductility for extruded RA6082.52 compared to cast material could be due to difference in homogenizing procedures like soaking time for the two materials. However, it could also be due to different microstructure caused by the homogenizing and the extrusion processing, reference [9 and 10]. The heat treatment procedure is extremely important to achieve the best possible material for forming and to achieve the highest possible mechanical properties in T6 condition. In addition a fine and homogeneous grain structure have better formability compared to coarse grain qualities. Torsion temperature and the strain rate have also an effect on the stress-strain behaviour, the peak stress increases while the strain to fracture decreases with ne trasversale per il componente generico formato a partire da una barra rotonda. Tuttavia, le simulazioni ad elementi finiti indicano che anche dove la deformazione è bassa, viene esercitato un livello di deformazione sufficiente ad ottenere una struttura a grana fine. Una deformazione troppo bassa provoca una struttura a grana grossa, se la ricristallizzazione si verifica durante il trattamento termico post-forgiatura. Come precedentemente illustrato, una struttura a grana grossa causerà un deterioramento delle proprietà meccaniche [8 e 9]. La Tabella 2 mostra le proprietà di resistenza alla trazione dei tre diversi materiali in stato di trattamento T6. I campioni sono stati prelevati dal componente generico, nel mezzo ed in prossimità della superficie (in rosso, nella figura 4a). I risultati mostrano che la sollecitazione di snervamento e la sollecitazione di trazione differiscono solo leggermente per i tre processi e che i due materiali colati hanno proprietà più omogenee sulla superficie e nel centro. La variazione è più ampia per il processo di estrusione. Questa differenza può essere spiegata dalla struttura ricristallizzata a grana grossa presente sulla superficie e dalla struttura a grana fibrosa presente nel centro. Tuttavia, la duttilità è minore per il RA357. E’ normale di solito osservare una bassa duttilità per questa lega, che potrebbe essere causata da particelle intermetalliche a grana grossa o da pellicole di ossido. Rispetto al test meccanico del materiale di base di cui alla Tabella 3, la forgiatura a caldo migliora la resistenza e la duttilità, il che significa una migliore integrità strutturale dei forgiati rispetto ai pezzi colati. In ogni caso, la struttura a grana grossa riduce il tempo di insorgenza di processi di deperimento da fatica. Un’indagine della microstruttura delle parti generiche realizzate tramite formatura di barre estruse e di barre colate mostra che la struttura granulare può essere diversa (vedere la Figura 6). The temperature has an opposite effect i.e. decrease in peak stress and fracture strain. This occurs for all homogenizing temperatures as well as in as cast condition. A comparison of hot torsion results are presented in figure 5, the true fracture strain and maximum equivalent stress of the casting alloy RAX357 and the wrought alloy RA 6082.52 are shown. A typical casting alloy as 357 can be hot deformed on the same level as the 6082 when it is proper heat treated before forging. Formability can be expressed as the ratio of the equivalent strain to fracture over the maximum equivalent stress. Significantly improved formability is found for the homogenized material as earlier discussed. From the graphs in figure 5 the formability of cast 6082.52 in high temperature homogenizing condition has the best formability when strain and stress is balanced. Forging A generic part has been manufactured in a laboratory forging tools. The geometry of the part is shown in figure 6 and the cross section is a down scale of a typical automotive part i.e. suspension arm applied in personal cars. FEM Figure 7 shows the strain distribution through the cross section for generic component formed from a round bar and from a pre-shaped form by casting. The strain is larger in the component deformed from a bar compared to a pre-shaped form. However, the FEM simulations indicate that sufficient strain is applied to obtain a fine grain structure also where the strain is low. To small strain will cause a coarse grain structure if recrystallization occurs during and heat treatment after forging. Coarse grains has been shown earlier having a de- teriorate affect on the mechanical properties [8 and 9]. Mechanical properties of generic parts The tensile properties of the three different alloys in T6 temper are shown in table 3. The samples are taken from the generic component in the middle and at the surface, the area marked red in figure 6. The results show that the yield stress and tensile stress only differ slightly for the three processes and the two cast alloys have more even properties at the surface and in the middle. The variation is largest for the extruded process. This discrepancy can be explained by the coarse recrystallized grain structure at the surface and a fibrous grain structure in the middle. The ductility however is lower for RAX 357. Low ductility is usually observed for this alloy and could be caused by coarse intermetallic particles or oxide films. In comparison with the base material mechanical testing in table 2 the hot forging improve the strength and ductility. This means an improved structural integrity of forgings in comparison with castings. In any case coarse grained structure reduces fatigue initiation time. Conclusioni A causa della bassa resa del materiale, quando si usano getti di forma cilindrica è necessario sviluppare ulteriormente le tecniche di pre-formatura. Tuttavia, la resa del materiale migliora significativamente utilizzando una pre-forma. In una situazione a 3D, la perdita di materiale tipica del 50% può essere ridotta a meno del 20%. Le proprietà meccaniche dei pezzi forgiati da getti cilindrici mostrano una combinazione più o meno eguale di forza e resistenza rispetto al materiale di base estruso. Tuttavia, quando si applica il materiale di base colato, non si produce alcun miglioramento dell’integrità strutturale. La possibilità di ottenere proprietà meccaniche migliori nel prodotto finale costituisce un prerequisito assoluto per l’utilizzo di nuove tecnologie. Deve essere evitata la disomogeneità interna della microstruttura e le proprietà meccaniche del forgiato ottenuto da barre rotonde e devono essere sviluppate altre forme o soluzioni tecnologiche. The recrystallized surface layer seems to survive the forging and heat treatment and can even grow bigger. This will influence the mechanical properties of the finished component. On the contrary the fine grain structure in the cast rod is retained through the whole forming process. The same tendency is present for the cast pre-shape, 8c), however some coarser grain size and some porosity. Mechanical properties industrial forgings By industrial forged parts, FLCA (front lower control arm) are also examined by tensile tests to compare mechanical strength, table 4. The forgings are done in Raufoss Technology fully automatic forging line, however adjusted to handle the different pre-material input. Discussion Further development is necessary when using cylindrical cast input shape due to low material yields. However the material yield improves significantly using a pre-shape. In a 3D situation the typical material loss of 50% can be reduced to less than 20%. The mechanical properties of the forgings from cylindrical casts show approximately equal combination of strength and ductility compared to extruded base material. This means that the overall deformations have to be larger and more homogeneous to reach even better mechanical properties in the final product: it is an absolute prerequisite for employ new technology. In-homogeneity of the microstructure and the mechanical properties of the forging based on round bar should be avoided and other shapes or tooling solutions have to be developed. The input material must have a pre-shape suitable for a more homogeneous deformation pattern during the forging in combination with reduction of overflow material which should be close to zero. A zero loss pre-shape tooling concept is being investigated and the results so far seem promising. This paper emphasise that cast material can be forged in a classic tooling and thereby obtain better properties compared to classical castings. Combining casting and forging (CastForge) technologies has a large potential and it is possible to use either AlMgSi1 or AlSi5 alloy in the process. The present investigations also indicate that fusion of classic casting and forging combined with the development of new alloys might be the future.
