In particolare, è quella pellicola di spessore variabile tra i 12-30 micron che viene avvolta attorno ai pallet per dare stabilità al carico e proteggerlo dalle intemperie (pioggia, umidità, ecc..) durante il trasporto e lo stoccaggio. Il film destinato all’avvolgimento viene posto sull’apposito porta bobina della macchina avvolgitrice. La bobina viene svolta da un rullo a velocità variabile e di seguito il film è trainato da un altro rullo che gira in genere alla massima velocità consentita dall’impianto. Regolando la velocità del primo rullo si stabilisce il rapporto di stiro del film che , ad esempio può variare tra il 100 ed il 600%. In tale operazione si applica al film una forza che lo fa deformare nella misura voluta (pre-stiro). La componente elastica del film così stirato genera la forza che tende a serrare il carico avvolto che si chiama appunto forza di serraggio che inizialmente aumenta all’aumentare dello stiro imposto al film, fino ad un certo punto, oltre il quale lo snervamento del film diventa predominante e la forza di serraggio si riduce o il film si rompe. Stretch film is one of the three main type of film used for industrial packaging (film stretch, stretch hood and shrink hood – see tab. 1). In particular this is a film with thickness range of 12-30 microns which can be wrapped around the pallets in order to stabilize and to protect the load against the inclemency of the weather (rain, humidity, etc..) during transport and storage. During its application stretch film is positioned on the coil carrier. The reel is unwind by a first variable speed roll then it is towed by a second roll at the maximum speed allowed by the plant. By tuning the speed of the first roll the stretch ratio can be adjusted and can vary between 100% and 600%. Film is subjected to a calculated deformation applying it a constant strain. The holding force produced by the stretch film, over the wrapped package, is due to the elastic component of the polymer, the holding force firstly increases with the stretch of the film, then, after the yield point, the holding force decreases or the film breaks. 1 Questo tipo di film si ottiene con due tecnologie differenti. La grande maggioranza della produzione è effettuata con tecnologia in testa piana, mentre soltanto una piccola percentuale è ottenuta con linee di estrusione equipaggiate con testa circolare (stretch in bolla), utilizzato soprattutto per la produzione della pellicola alimentare, di agri-stretch (stretch per rotoballe) e di stretch pre-stirato. Il film estensibile è caratterizzato quasi esclusivamente da strutture multistrato (oggi tipicamente 3 e 5 strati) ottenute con LLDPE-C4, LLDPE-C6, LLDPE-C8, m-LLDPE, VLDPE. La qualità dei materiali utilizzati è strettamente correlata alle prestazioni richieste dall’applicazione. Le proprietà che caratterizzano i film estensibili sono: elasticità (pre-stiro massimo) effetto collante capacità di trattenere il carico proprietà meccaniche a frattura (lacerazione, impatto, puntura, strappo) costanza dello spessore proprietà ottiche This type of film is obtained by using two different kind of technologies. The major part of the production is made by cast film lines, whereas only a small part of it is obtained by using lines equipped with circular die (blown stretch). The later technology is mainly used for the production of self collant film for food packaging, agri-stretch (or silage stretch) and film pre-stretched. Stretch film is almost constituted by multilayer co-extruded structures (nowadays most of them are 3/5 layer) based on LLDPE-C4, LLDPE-C6, LLDPE-C8, m-LLDPE, VLDPE. The quality of the material is of course strongly related to the application requested performances. Il rullo del film è montato su una struttura girevole e manualmente è avvolto intorno al pallet (peso bobina = 2-3 Kg). Lo stretch automatico è utilizzato per carichi leggeri e pesanti. Il film subisce un pre-stiro tra due rulli movimentati da un motore elettrico prima di essere applicato al carico d’avvolgere. Manual stretch film is typically used to repack irregular shaped load, to eventually repair damages on the original packaging or to wrap small loads for short internal transportation as well. The reel is installed on a portable rotating tools and it is handly applied around the pallet (roll weight= 2-3 Kg). Automatic stretch film is used for loads, light or heavy as well. Before to be wrapped on the pallet, the film is pre-stretched by two rolls mechanically moved by an electric engine. Il palletizzatore può essere variamente programmato gestendo differenti parametri di macchina quali il valore di pre-stiro, la velocità di avvolgimento ed il numeri di giri per ciascun pallet da imballare, in funzione delle massime performances che il film è in grado di offrire. L’utilizzo di una macchina automatica per l’imballo, offre vantaggi in termini di uniformità del packaging e di produttività. According to the maximum performance of the film used, the palletizer can be programmed playing with different machine parameters such as the pre-stretch value, the wrapping speed and the number of the round per pallet. The usage of an automatic machine in industrial packaging, offers advantages in terms of uniformity of the wrapping and productivity as well. 4 Queste due principali categorie possono ulteriormente essere suddivise in funzione del pre-stiro massimo che il film è in grado di raggiungere: These two main categories of stretch film can be further divided in relation with the performace of the film in terms of maximum pre-stretch value: film stretch manuale std - max 100% manual film stretch std - max 100% film stretch automatico std - 100-180% power - 180-250% super power - >250% automatic film stretch std - 100-180% power - 180-250% super power - >250% Recentemente si è sviluppata una terza tipologia di film estensibile definita film stretch pre-stirato. Questo film si differenzia dagli altri per essere venduto sul mercato già pre-stirato. Il vantaggio per l’utilizzatore finale è di avere a disposizione un film facilmente applicabile anche “manualmente” ma con le caratteristiche di allungamento tipiche delle formulazione da stretch automatico. Lately, a new type of film has been developed: pre-stretched film. This film is different from the common one because it is sold on the market pre-stretched. Thanks to this, the end user gain some practical advantages such as the possibility to wrap the pallet even manually but using a film with elongation properties in line with an automatic stretch film. Proprietà richieste dall’applicazione Application needs La tipologia dell’applicazione ha alcune proprietà fortemente richieste e che di seguito vengono brevemente elencate. Here below are listed and briefly discussed the main proprerties requested by this type of application. Basso contenuto di infusi Low gel content La presenza di infusi influenza fortemente le proprietà meccaniche del film in quanto crea punti di scarsa elasticità che possono innescare la lacerazione nonché alterare l’aspetto esteriore del film. The presence of gels affects directly and strongly the mechanical properties of the film because the gel behaves like a trigger for the tear of the film and, moreover, they also affects on the optical properties. Prestiro massimo Maximum prestretch Proprietà chiave per la definizione del film estensibile; definita come il valore di allungamento massimo da imporre al film poco prima dell’applicazione sul pallet. A questo valore sono correlate proprietà quali il ritorno elastico e la forza di chiusura. It is the main parameter for the description of a film stretch and it is defined as the maximum elongation value that must be reached just before the wrapping of the pallet. Properties such as elastic recovery and holding force are strongly related to this parameter. 5 Resistenza alla lacerazione e impatto Tear and impact resistance Ritorno elastico e forza di serraggio Elastic recovery and holding force La resistenza alla lacerazione, puntura e l’impatto sono caratteristiche che danno informazioni sulla robustezza del film. Tanto più l’imballo da realizzare deve essere ad alte prestazioni (es: power, super-power) tanto più queste proprietà devono essere elevate. Tali caratteristiche meccaniche dipendono soprattutto dalla scelta dei polimeri impiegati, ma anche dalle condizioni di estrusione utilizzate, che possono orientare in misura differente le macromolecole costituenti il film. Properties like tear, impact and puncture resistance give direct information about film resilience. For high performance packaging ( i.e. power, super-power) all these properties should be very high. These mechanical properties depend obviously on the polymer grade, chosen and also on the extrusion conditions that can cause different macromolecules orientation. L’orientamento del polimero nelle due direzioni (direzione macchina, MD e direzione perpendicolare al senso di estrusione, TD) è influenzato dalle due tecnologie di trasformazione (Cast o Blown) e dai parametri di processo impostati durante la fase di filmatura: velocità del traino, BUR (nel blown film), portata, larghezza del traferro, velocità di raffreddamento. Film orientation in machine direction (MD) and perpendicular direction (TD), is influenced by film technology ( Cast or Blown) and by process conditions like winding speed, BUR ( in Blown film), output, air gap width, cooling speed. Oltre alla resistenza meccanica, per avere un imballo efficiente, il film deve possedere anche una buona elasticità. È infatti questa caratteristica che consente alle spire di stringere il prodotto da imballare con una forza sufficiente alle necessità di trasporto e stoccaggio del prodotto imballato. L’elasticità del film viene generalmente misurata attraverso due tipi di prove meccaniche: la percentuale di ritorno elastico e la forza elastica residua alla deformazione imposta. La percentuale di ritorno elastico si misura deformando il film con un dinamometro e poi rilasciandolo fino a sforzo nullo (ciclo di isterisi). Il rapporto fra il ritorno elastico fino a sforzo nullo e la deformazione imposta ci da la percentuale di ritorno elastico. In un elastico ideale questa percentuale è il 100% , nei polimeri termoplastici invece, parallelamente alle deformazioni elastiche, avvengono delle deformazioni viscose irreversibili, per cui il polimero rimane in parte deformato. La forza elastica residua invece è data dalla misura della forza che il film mantiene alla deformazione imposta. Questa misura dà un’indicazione della forza di serraggio che il film riesce ad imprimere al pallets. Una buona forza di serraggio consente di ottenere un imballo stabile e duraturo durante l’intero processo di movimentazione e stoccaggio del pallets. Beside high mechanical properties, stretch film may have a good elasticity to secure an efficient packaging. Elasticity is in fact the property that allow film to form a tie packaging in order to transport and storage the material. Elasticity can be measured with two type of mechanical tests: holding force percentage and the residual elastic force at a fixed deformation. The holding force percentage is measured with a dynamometer, deforming the film and then releasing it till a zero stress condition ( hysteresis cycle). The ratio between the holding force and the fixed deformation is the holding force percentage. An ideal elastic material this percentage is 100%, thermoplastic polymers are subject to viscous irreversible deformations that cause a partially irreversible deformation of the polymer. The residual elastic force is the static force of the film at fixed deformation. This measure give indication of the holding force of the film over the pallets. A good holding force permits a stable and durable packaging through material handling and storage. Proprietà ottiche Optical properties Una delle delle proprietà che riveste un ruolo chiave nel tipo di imballo da realizzare è la trasparenza del film. Un film trasparente, oltre a permettere di leggere le etichette e i codici del prodotto confezionato contribuisce a dare un’immagine migliore e più accattivante al prodotto imballato. In genere nei film polimerici, per dare una stima alla trasparenza del polimero, si misura l’haze, cioè la “nebulosità”; valori più alti di haze corrispondono quindi a film più opachi e poco trasparenti. Nei polimeri a struttura lineare, la trasparenza dipende fortemente dalla dimensione dei cristalliti del polimero, per cui essa migliora con la diminuzione della densità e con l’efficienza del raffreddamento del film estruso. One of the most important property for film stretch is transparency. A transparent film permits to read all the labels and codes printed on products bags, and give a more engaging aspect to the product. Generally for film stretch, haze is measured to give a value of the film optical properties; higher Haze values correspond to lower transparency and higher opacity of the film. For linear polymers, transparency depends on crystals dimension, and so it increases with a decrease in density and with film cooling efficiency. 6 7 Principio della tecnologia cast Cast film technology L’estrusione del film via testa piana permette di estrudere un film, tipicamente multistrato, attraverso una filiera piatta su di un rullo raffreddato ad acqua (chill roll fig. 1). Il corretto dimensionamento del rullo massimizza lo scambio di calore rendendo molto rapido il raffreddamento del film e aumentando la potenzialità della linea soprattutto in termini di velocità massima raggiungibile. Questa tecnica migliora sensibilmente la produttività rispetto ad una linea tradizionale di film soffiato. La tecnologia cast in co-estrusione consente una maggiore libertà formulativa mediante strutture altamente performanti e differenziate. The film extrusion by using this technology permits to obtain a multilayer film through a cast die on a metallic roll cooled down by an internal fresh water circuit (chill roll fig. 1). The proper design of this roll rends maximum the heat exchange and it permits to keep short the cooling time: the gain in terms of productivity and maximum speed of the film is a direct consequence. The productivity of this type of film line is not comparable with the standard one typical for blown film which is much lower. Moreover, the cast film technology let the converters to choose from a wide range of possible high performing and differentiated formulations. fig. 1 Schema linea filmatura cast Cast film line schema Il film estensibile è costituito da una struttura che può essere riassunta come segue: in riferimento alla struttura a tre stati indicata in fig. 2, il film viene generalmente formulato utilizzando nello strato centrale i prodotti più performanti in termini di proprietà meccaniche (allungamento a rottura, lacerazione, dardo, puntura, ecc.), nello strato interno una miscela contenente un adeguato contenuto di agente collante (tipicamente VLDPE) per ottenere il giusto effetto cling ed infine, sullo strato esterno, è possibile scegliere se utilizzare materiali a basso potere collante così da creare quelle che vengono denominate strutture “slip & cling”. Questa tecnologia pertanto garantisce elevatissime produttività, bassissimi spessori, ottime proprietà ottiche ed una costanza qualitativa non raggiungibili con le normali linee di filmatura in bolla. As a general statement, the structure of a stretch film can be schematized as follow: according to the three layers structure shown in fig. 2, stretch film can be formulated by using in the core layer the more performing material in terms of mechanical properties (elongation at break, tear, impact resistance, puncture, etc..), in the internal layer a blend containing a proper quantity of cling agent (typically VLDPE) in order to obtain the target cling effect and, at last, in the external layer it is possible to choose “non sticky” grades to obtain the so called “slip & cling” structures, according to the needs of the end users. As a conclusion, it is possible to say that this technology permits to obtain great productivity and high performing film characterized by good optical properties, thin thickness and a great quality constancy, not so easy to be obtained by using blown film technology. fig. 2 Tipica struttura per film stretch Stretch film typical structure extrusors Strato esterno External layer winding group die (cast) roll chill roll Strato centrale Core layer water refrigerator Strato collante Cling layer 8 9 Parametri di processo Processing parameters Temperatura di estrusione Extrusion temperature I parametri di processo ed una corretta scelta dei materiali da utilizzare sono un passaggio chiave nella buona riuscita di un film estensibile. Come già anticipato, una delle più importanti caratteristiche di questi film è il pre-stiro massimo. Esso è influenzato fortemente dal grado di orientazione del polimero: ad una maggiore orientazione corrispondono una diminuzione del pre-stiro massimo e della resistenza alla lacerazione in direzione macchina (MD). As already said above, the processing parameters and a proper choice of the grades are the drivers to obtain a good stretch film. One of the most important property of these kind of film is the maximum pre-stretch value. It is strongly influenced from the polymer orientation: the higher is the orientation the lower will be the maximum pre-stretch value and the lower will be the tear resistance in machine direction (MD) as well. Un film estensibile di polietilene è formulato con materiale a struttura lineare (LLDPE) con MFI (190 °C / 2,16 Kg) variabile da 2,5 g/10’ a 4 g/10’ e densità variabile da 0,900 g/cm³ a 0,935 g/cm³. In funzione della fluidità del polimero scelto, si impostano le temperature di estrusione più idonee. In particolare, si consiglia di estrudere a temperature comprese fra 260 e 290 °C per i polimeri a MFI più bassi. Cast stretch polyethylene film, is generally formulated with linear grades structure (LLDPE) with MFI (190 °C / 2.16 Kg) range between 2.5 g/10’ and 4 g/10’ and density range between 0.900 g/cm³ and 0.935 g/cm³. Relatively to polymer fluidity, extrusion temperatures are set up. Particularly, it is suggested to set extrusion temperatures between 260 °C and 290 °C for low MFI polymer. Portata Output Di seguito è riportato un elenco dei i principali parametri di processo e dei loro principali effetti sulle proprietà del film ottenuto: temperatura di estrusione portata ampiezza delle labbra della filiera temperatura ed altezza del chill roll altezza della linea di gelo velocità di traino Here below are listed the main processing parameters which can have effect on the film performances: extrusion temperature output die gap chill roll temperature and air gap frost line height (FLH) winding speed Incrementare la portata oraria significa migliorare la produttività della linea e quindi ridurne i costi per chilo (Kg) di film. I costruttori di macchine hanno consentito questa evoluzione progettando linee di estrusione a fascia utile sempre più larga (fino a 5 metri) con portate orarie che possono raggiungere 3000 kg/h, anche se ad oggi le macchine più diffuse rimangono quelle progettate per portate che non superano 1200 Kg/h. Tutto ciò ha, come vedremo nei seguenti paragrafi, portato modifiche anche delle capacità massime raggiungibili dai gruppi di traino che oggi possono raggiungere i 600 m/min. To increase the output of the line it means of course to increase the productivity and to reduce the cost per kilogram of the film. Machine manufacturers participate to the evolution of the market request developing new lines with more and more wider width (up to 5 meter), output that nowadays can reach 3000 Kg/h, even if the most diffuse lines are still designed to perform lower output which generally do not exceed the 1200 Kg/h. All these modifications and developments influence the winding group maximum capacity that nowadays can reach values up to 600 m/min. 10 11 Temperatura ed altezza del chill roll Chill roll temperature and air gap Prodotti consigliati Suitable products I due parametri sono fondamentali nella definizione del tempo e del tipo di raffreddamento del fuso. In particolare la temperatura e l’altezza dal chill roll influiscono sul tipo di cristallizzazione del film (dimensione dei cristalliti) e sulla sua orientazione in MD. Questa dipendenza provoca forti orientamenti del film a tempi di raffreddamento brevi (bassa T e basso air gap) e, al contrario, bassi orientamenti per raffreddamenti più lenti con conseguente miglioramento del livello massimo di pre-stiro e della resistenza alla lacerazione. Valori tipici di regolazione della temperatura del chill roll sono compresi fra i 18 °C e i 20 °C mentre i valori di air gap variano fra i 2 cm e i 2,5 cm. The cooling process in cast stretch film production is fundamental and these parameters are the main one to drive it. In particular these two parameters affect on the crystallization of the film (crystals dimension) and on its MD orientation. The result of this dependence generates strong orientation of the film for short cooling time (low temperature and low air gap) and, on the contrary, low orientation when the cooling time is slower with, as a consequence, an increase of the maximum pre-stretch and the tear resistance. Typical value for the chill roll temperature can vary between 18 °C - 20 °C and air gap value can vary between 2 cm and 2.5 cm. Versalis può offrire, per la produzione di tutte le tipologie di film estensibile che il mercato richiede, un’ampia gamma di prodotti. The major part of LLDPE grades used for the production of stretch film are represented by LLDPE-C4, LLDPE-C6, LLDPE-C8, m-LLDPE, VLDPE with con MFR (190 °C/2.16 kg) that can vary between 2.5 g/10’ and 4 g/10’, and density that can vary between 0.900 g/cm³ and 0.935 g/cm³. Versalis can offer, for the overall applications of stretch film requested from the market, a wide range of grades. Altezza della linea di gelo Frost line height (FLH) Corrisponde alla distanza del punto di cristallizzazione del fuso dal punto di contatto dello stesso con il chill roll. Questo parametro è strettamente correlato al tipo e tempo di raffreddamento che si vuole imporre al fuso. Elevati valori della linea di gelo comportano un tempo di raffreddamento del fuso altrettanto elevato cosa che consente un rilassamento delle molecole e quindi un minore orientamento del film. Valori tipici di altezza della linea di gelo possono variare in un intervallo fra 25 cm 70 cm. Questi valori subiscono forti variazioni in funzione della regolazione della linea di filmatura di ciascun trasformatore. It represents the distance of the crystallization line of the melt from the contact point of the melt with the chill roll. This parameter is strictly related to the cooling type/time which the converter want to define for the polymer melt. High values for the FLH correspond to an high cooling time of the melt which let the molecules relax and therefore a lower orientation of the film. Typical values for the frost line height (FLH) are included in a range between 25 cm and 70 cm. The values of course can strongly vary according to the setting of the extrusion line. Versalis, infine, produce e commercializza sotto il nome di Clearflex®, anche agenti collanti per film estensibile caratterizzati da struttura lineare a densità molto bassa (VLDPE). Tali gradi sono ottenuti con una tecnologia proprietaria e unica sul mercato. Uno dei più utilizzati è il Clearflex® CL D0 che ha garantito negli anni un’affidabilità ed una costanza qualitativa elevatissime, permettendone l’affermazione come leader tecnico di mercato. Moreover, Versalis produces and trades under the commercial name of Clearflex® the cling agent grades as well, linear copolymer characterized by a very low density values (VLDPE). These grades are produced using a proprietary technology, unique on the market. The most important one is of course Clearflex® CL D0: this grade is technical market leader since many years thanks to its reliability and to its excellent quality consistency. Velocità di traino Winding speed La velocità di traino influenza l’orientazione del film in direzione macchina (MD) la resistenza alla lacerazione nonché il valore di pre-stiro massimo. Ad un valore alto di velocità del traino corrisponde un alto grado di orientazione che tenderà ad influenzare negativamente le proprietà del film: anche la velocità del traino pertanto è da regolare in funzione della tipologia di film che si vuole produrre. Tipici valori di questo parametro variano in un intervallo da 200 a 600 m/min. Last but not least parameter that can affect, on the MD orientation of the film, tear resistance and maximum pre-stretch value as well, is the winding speed. The higher is the winding speed the higher will be the MD orientation of the film which will tend to negatively influence the final properties mentioned above. As a consequence, also winding speed, in line with the other main processing parameters has to be settled according the type of stretch film: typical values for this are included in a range between 200 and 600 m/min. 12 13 Una delle principali prerogative di questo grado, che ne ha caratterizzato il successo, è illustrata in fig. 3. L’inclinazione della curva meno pronunciata rispetto a quella dei principali prodotti concorrenti, comporta una minore sensibilità alle eventuali inaspettate fluttuazioni nel dosaggio: ciò rende estremamente flessibile e semplice la gestione delle formulazioni dello strato collante, aspetto fortemente apprezzato dai produttori di film stretch. The slighter slope of CL D0 compared to the one of the main competitors, explains the lower sensibility to the eventual unpredicted fluctuation of the dosage: this rend much more flexible and easy the formulation management of the cling layer which is considered a key aspect from the stretch film converters.
