l sacchi industriali di versalis: sostenibilità attraverso l'innovazione versalis industrial bags: sustainability through innovation Sacchi industriali Industrial bags Il sacco industriale può essere ottenuto da un film piano di polietilene oppure da un tubolare soffiettato. La maggior parte dei sacchi in commercio è prodotta con la tecnologia della coestrusione a tre strati. Gli spessori del film variano da 110 a 140 µm. Il semilavorato per la preparazione dei sacchi è principalmente un film tubolare che viene aperto riempito e saldato, in inglese Form Fill Seal (FFS). Le normative internazionali e il buon senso sanciscono che il peso del confezionato deve essere al massimo di 25 kg. La maggior parte dei polimeri e i fertilizzanti sono contenuti in sacchi di 25 kg mentre altri materiali solidi come i grasselli di calce, cementi, terricci, gomme, sale, mangimi per animali domestici e per allevamenti di bestiame sono confezionati a peso inferiore di 25 kg. I sacchi in carta con cui sono insaccati i cementi tendono ad essere sostituiti da sacchi in polietilene. Per la gestione dei sacchi una delle proprietà più importanti del film è il suo l’indice di scivolosità (Coefficient Of Friction = COF). Il valore misurato sulla superficie esterna del sacco deve essere sufficientemente alto per impedire ai sacchi di scivolare una volta palettizzati mantenendo l’unità confezionata ordinata e compatta. I risultati ottenuti spalmando le superfici dei sacchi con cere poliammidiche o acriliche sono modesti. Ottimi quelli che si hanno usando EVA a basso contenuto di vinilacetato oppure con VLDPE aggiunti in piccole percentuali nello strato esterno della bolla. Industrial bags are made using either layflat polyethylene film or gusseted tubular film. Most of the bags on the market are produced by a three layer coextrusion technology. The film thickness is in the range from 110 to 140 µm. The semifinished product is a tubular Formed Filled and Sealed (FFS) film. The international regulation and the best job practice define that the maximum weight of the packed bag must be 25 kg. Most of polymers and fertilizers are contained in 25 kg bags, while other solid materials like slaked lime, cement, soil, rubber, salt, pets and livestock feed are packed in bags lighter than 25 kg. The paper bag used for cements packaging is more and more replaced by polyethylene bags. For the bag handling, one of the most important film properties is the Coefficient Of Friction (COF). The measured value on the external bag surface must be high enough to prevent the bag sliding after palletizing while maintaining the unit firmly packed. The results achieved by spreading the bag surface with polyamide or acrylic wax are poor. Excellent results are realized by using low VA content EVA or VLDPE added in low percentage in the blown film external layer. 1 2 Per evitare lo scivolamento dei sacchi su se stessi viene utilizzato anche un adesivo hot melt disperso con apparecchi speciali sotto forma di un sottile filo di sostanza che viene schiacciato ed allargato dal sacco sovrastante durante la fase di palettizzazione. Il rischio dello scivolamento dei sacchi diventa minimo se il valore del COF è superiore a 0,45. La goffratura era un accorgimento utile quando lo spessore del sacco era superiore a 170 µm. La continua diminuzione dello spessore del film la rende inutile per questo scopo, ma ha ancora il vantaggio di rendere più facile l’apertura del tubolare. I vincoli del calcolo sono le dimensioni della pedana di legno e quanti sacchi si desiderano mettere per fila. Oltre a questo si deve conoscere il peso finale della pedana (altezza finale dell’unità palettizzata). Delle proprietà fisiche la più importante è la densità apparente legata al volume del peso del confezionato. Le dimensioni della pedana e il numero dei sacchi per fila determinano la lunghezza del sacco, mentre la densità apparente del prodotto da confezionare influisce sulla circonferenza del sacco. The optimal bag length is between 65 and 73 cm, but there is a simple criteria for the calculation of all other dimensions. The constraints are the dimensions of the wood pallet and the number of bags to put in each row. Furthermore you must know the final weight of the pallet (final height of the palletized unit). The most important physical property is the apparent density, linked to the volume and weight of the packed bag. The pallet dimension and the number of the bags in a row determine the bag length, while the apparent density affects the bag circumference. Saldatura K K welding La saldatura a K è un sistema per poter ottenere un sacco abbastanza squadrato. Consiste nell’effettuare una saldatura posta a circa 45° rispetto a quella di testa e di fondo di un tubolare soffiettato. I soffietti sono piegature del film tubolare ottenute nella fase di avvolgimento della bobina e sono prevalentemente usati se il semilavorato viene utilizzato nella produzione dei sacchi. La saldatura K parte in prossimità delle saldature principali e riguarda solo i soffietti: in pratica ogni soffietto è saldato su se stesso in modo da non permettere al sacco di prendere una forma tipo “cuscino”. The K welding is a technique to obtain an enough squared bag. It consists in making a 45° welding with respect to the head and bottom of a tubular gusseted film. The gussets, obtained in the tubular film roll winding phase, are generally used to make bags. The K welding starts approximately from the main welding and is related only to the gussets: in practice every gusset is welded on itself to avoid that the bags take a "cushion-like shape". Schema della saldatura K K welding scheme Saldatura K nella realtà K welding in real life Saldatura K K welding Soffietti Gussets 3 4 Formulazioni e attrezzature Formulations and equipment Le formulazioni utilizzate sono numerose e diverse scelte in base all’utilizzo del sacco, alle prestazioni desiderate e alla tecnologia di confezionamento. In merito alla tecnologia di estrusione possiamo affermare che la monoestrusione viene gradualmente sostituita dalla coestrusione a tre strati per permettere l’utilizzo di prodotti migliori dove sono più necessari e per salvaguardare l’economia del sacco. Ad esempio negli strati interessati dalle saldature si usano materiali aventi larghe finestre di saldabilità e nello strato centrale prodotti con alte prestazioni fisico meccaniche oppure si inseriscono polimeri con appiccicosità o antisdrucciolo nello strato esterno bolla per garantire la coesione tra i sacchi ed evitare il costo della spalmatura di prodotti antisdrucciolo. Possiamo elencare alcune formulazioni classiche: The used formulations are many and different, according to the bag usage, to the desired performance and to the packaging technology. Il film a foglia piana non ha questi limiti. La trasformazione del tubolare FFS favorisce la monorientazione e questo può favorire la lacerazione sulle pieghe dei soffietti. Quando queste prestazioni sono insufficienti si ricorre, oltre che ad impianti progettati appositamente, al bilanciamento delle resine impiegate e dei parametri di estrusione (portate e raffreddamenti). Gli impianti utilizzati per la trasformazione di tubolari FFS hanno la lunghezza dei rulli di traino, rulli di tensionamento e di avvolgimento variabile tra 80 e 100 cm. Si utilizzano dimensioni limitate per evitare disassamenti degli stessi con conseguenti schiacciamenti e quindi indebolimenti delle pieghe. The tubular FFS are extruded with an extrusion die having 180 mm to 200 mm diameter and at low blow up ratio, from 1,8 to 2,0. The flat sheet film has no such limitations. The FFS technology allows the mono-orientation and this can facilitate the tear on the gussets. When these performances are poor, it is possible to optimize the resin mix and extrusion parameters (Flow rate and cooling), or as well as to design "taylor made" equipment. All equipments used for the FFS process have the length of the drawing, tension and winding rolls variable from 80 to 100 cm. In queste formulazioni il contenuto di LDPE è minoritario, compreso fra il 20 e il 40%. Per i sacchi di uso generale è utilizzato LLDPE a comonomero butene. LLDPE è utilizzato soprattutto per la sua ottima saldabilità e le sue caratteristiche fisico meccaniche. I prodotti a media densità aumentano la rigidità del film. Il tubolare viene trascinato da rulli pressori, saldato e tagliato alla misura desiderata, portato nella posizione di carico, aperto da ventose caricato ed infine saldato. La prima saldatura effettuata è chiamata saldatura di coda mentre l’altra saldatura è chiamata saldatura di testa. Le temperature delle barre saldanti sono impostate tra i 130 e 190°C. Il principio di funzionamento delle macchine confezionatrici di sacchi è molto simile. Nella fig. 1 riportiamo lo schema di confezionamento di sacchi FFS, la tecnica più diffusa industrialmente. The tubular Form Fill Seal (FFS) are tubular gusseted film (with 47 to 69 cm of total band) obtained in coextrusion of three layers with high content of LLDPE C6 or mLLDPE and medium density like Eraclene® FA 506 or Eraclene® FB 506. In these formulations, LDPE content is between 20 to 40%. For the general purpose bags is used LLDPE with butene comonomer. LLDPE is used especially for the excellent weldability and for its physic and mechanical properties. The medium density product improves the stiffness of the film. The film is driven by pressure rollers, sealed and cut at the desired measure, brought into the load position, opened by suckers loaded and sealed. The first welding is called bottom seal, while the other is called top seal. The temperatures of the sealing station are between 130 to 190°C. The operation principle of the packaging machines is very similar. In the fig.1 is shown the scheme of FFS packaging machine, the most used in real life. Fill tube Optional corner sealing station Drive roller Roll of tube-stock bagging material Bag-top sealer Gripping Tangs Belt conveyors Fig. 1 Cutting Knife Bag separator Bag bottom sealing station 7 SACCHI DA FOGLIA PIANA FLAT SHEET BAGS Questo sistema di insacco utilizza un film piano che corre su un tubo conformatore in metallo che unisce o sovrappone le estremità del film formando una “pinna” verticale (parallela alla lunghezza del sacco) che viene saldata o con barra o con lama ad aria calda (operazione molto difficile che prevede, oltre all’utilizzo di prodotti “nobili” anche un elevato controllo dei parametri di confezionamento). Il film è costituito da un coestruso a tre strati dove lo strato che corre sul tubo conformatore è molto scivoloso e rugoso per minimizzare l’attrito tra il materiale plastico ed il metallo. Indipendentemente dalla tecnica di saldatura si utilizzano, negli strati esterni, materiali altamente saldabili preferendo larghe finestre di saldabilità con inizio finestra a basse temperature (blend di EVA + LLDPE C6 o mLLDPE). Nel caso la pinna sia saldata unendo la superficie interna del sacco è d’obbligo utilizzare materiali altamente saldabili nello strato saldante. Se la saldatura della pinna avviene con barra saldante (operazione meno critica rispetto all’uso di lama ad aria calda) è preferibile anche in questo caso l’impiego di prodotti con elevate caratteristiche di saldabilità. Il sacco oltre alla pinna verticale ha anche una saldatura di testa ed una di coda effettuata con barre saldanti. Questo tipo di sacco è principalmente usato nel settore alimentare. Nella fig. 2 si riporta lo schema di funzionamento della macchina confezionatrice. Prima si effettua la saldatura verticale, successivamente la saldatura di fondo sacco e, dopo raffreddamento della stessa, avviene il riempimento del sacco. Alla fine si effettua la saldatura di testa. This system of packaging uses a flat sheet film running on a metal forming tube. It combines or overlaps the two flaps of the film making a vertical “fin” (parallel to the length of the bag) which is welded with a bar or with a hot air blade (very difficult operation which requires the use of excellent products and a high control of the packaging parameters). The film consists of a three layers coextruded where the layer which is running on the tube is very slippery and rough to minimize the friction between the flat sheet and the forming tube. Apart from the welding technique, in the external layers, is used a material with high weldability preferring large sealing windows with low onset sealing temperature (blend of EVA + LLDPE C6 or mLLDPE). If the fin is sealed joining the internal layer of the bag, high sealing material must be used in the internal layer. If the seal of the fin is made with the edge sealer (operation less critical than the hot air blade) it is also preferable to use a material with high sealing behaviour. The bag in addition to the fin has also a head and bottom seal made with sealing bar. This kind of bag is usually used in the food industry; in the fig. 2 is drawn the operation sketch of a vertical FFS packaging machine. First is made the vertical welding, then the bottom one, and after its cooling is made the filling of the bag and at the end is made the head sealing. Normalmente si evita di colorare anche l’altra superficie del sacco per contenere i costi e per evitare che eventuali scivolanti contenuti nell'inchiostro aumentino la scivolosità della superficie di appoggio della confezione creando possibili problemi di movimentazione dello stesso con nastri trasportatori inclinati. L’assenza di trattamento corona sulle superfici soffiettate è per evitare che l’ossidazione superficiale provochi problemi alle saldature degli stessi (ricordiamo che se il soffietto non è ben saldato può essere l’innesco dell’apertura della saldatura del sacco). Per permettere l’identificazione del prodotto confezionato, solitamente si stampano i codici sul fianco del sacco che è costituito dal soffietto non trattato corona utilizzando, nella norma, inchiostri neri che nonostante la mancanza di ossidazione superficiale, hanno un'aderenza maggiore rispetto agli altri colori. Gli inchiostri sono normalmente depositati sulla superficie del sacco con un sistema a spruzzo (a punti o continuo). The rolls are corona treated. Usually only one surface is treated and the gusseted zones are left free from any treatment. Normally, only one side of the bag is printed, for two reasons: to reduce costs and to avoid that the possible presence of slip agent in the ink would create handling problems like slipping problems on the conveyor belt. The absence of corona treatment on the gusseted surface prevents the opening of seals caused by surface oxidation (if the gusset are not well sealed, it can be the trigger of the bag opening). To recognize the packed product, usually, the product code is printed on the side of the bag not corona treated; for this reason is used black ink, which adheres better than the other colors. The most common type of printers used for this type of products are ink-jet printers (presses) with continuous or dot system. 9 10 Rimozione dell'aria dal sacco Degassing of the bags Durante la fase di insacco si racchiude all’interno della confezione anche dell’aria che se non viene allontanata rende precaria la stabilità del sacco (in pratica gli spazi vuoti permettono al contenuto di muoversi durante le fasi di spostamento del sacco rendendo impossibile ottenere una forma stabile). Pertanto l’aria deve essere fatta fuoriuscire dal sacco prima che l’unità palettizzata venga chiusa. I sistemi per effettuare questa operazione sono molto semplici e sono costituiti da cilindri, portanti piccoli chiodi permettono alle punte di perforare lo spessore del film. Il sacco così forato permette all’aria contenuta in esso di essere allontanata normalmente utilizzando un sistema pressorio montato sul pallettizzatore. I fori normalmente sono posizionati sul fianco del sacco (zona soffietto) e vengono fatti dopo lo spruzzo dell’inchiostro per codice prodotto ovviamente lontani dalle zone di marcatura. Le dimensioni dei fori sono molto importanti perché se eccessivamente grandi possono permettere all’ umidità o all'acqua di entrare nel sacco. During the filling phase, the air is closed inside the bag. If it is not eliminated, it makes the bag unstable. The free spaces allow the contents to move during the handling phase making impossible a stable final form. For this reason, the air must be forced out from bag before the palletized unit is closed. The system to make this operation is very simple and it consists in cylinders with little nails which allow the drilling of the bag. The drilled bag can be degassed with a depressor system mounted on the palletizer, usually the holes are made on the bag side in the gusseted zone after the printing of the product code. The dimension of the hole is very important because if it is too big can allow the absorption of the water. Insacco polveri Powders bagging I materiali molto polverosi o costituiti da polveri vere e proprie devono essere insaccati in sacchi microforati sia sui soffietti sia su tutta la superficie del sacco che rimane rivolta verso l’alto per permettere all’aria di essere allontanata. Questo perché le piccole particelle potrebbero fuoriuscire dal sacco che porta i normali fori o addirittura intasare gli stessi non permettendo all'aria di essere allontanata. È ovvio che le dimensioni dei fori devono essere regolari. The powder materials are bagged in micro drilled bags, the micro drills are made in the gusseted and in the top surface to optimize the degassing effect. The holes are smaller than the normal ones because the powder dimension can cause the clogging of the hole, not allowing the air to escape. It is obvious that the holes dimensions must be regular. Di conseguenza la lunghezza del sacco più la sua larghezza occupano il lato corto della pedana (110 cm). L’altro vincolo è che i sacchi non devono debordare dalle dimensioni della pedana.
