Concept Laser è ormai diventata sinonimo di qualità e innovazione nel settore dell'Additive Manufacturing da polveri metalliche. Il suo sistema di fusione laser selettiva LaserCUSING® riscuote sempre più successo tra svariati utilizzatori in diversi settori applicativi e sembra non risentire minimamente del periodo di crisi. Il processo, come è noto, permette la costruzione di un componente metallico fondendo strato dopo strato polvere dei più importanti materiali metallici (acciai inossidabili, alluminio, titanio, cromo-cobalto, super leghe di Nichel, leghe preziose etc...). Inoltre, tutto il materiale in polvere non fuso durante la lavorazione è riciclabile al 100%. I campi di applicazione della 12 RPD 3 tecnologia sono molteplici e in continua espansione: componenti completi in acciaio inossidabile o leghe leggere come parti funzionali; protesi per il settore medicale e dentale in titanio o cromocobalto; particolari complessi per l’industria automobilistica e aerospaziale; pezzi unici e di difficile realizzazione per il settore orafo in lega preziosa; inserti per stampi a iniezione plastica e pressofusione con canali di raffreddamento conformati (altrimenti irrealizzabili con tecnologie classiche di lavorazione meccanica), solo per citare alcuni esempi. Ne è un esempio infatti il generoso e diversificato portafoglio macchine (tra i più completi nel settore della fusione laser selettiva dei metalli) che annovera la compatta Mlab Cusing, impianto che è diventato punto di riferimento indiscusso per le applicazioni nel settore dentale e promette interessanti risultati anche nel settore orafo, gli impianti M1 Cusing (in grado di gestire polveri non reattive, entro un volume complessivo di 250 x 250 x 250 mm) ed M2 Cusing (in grado di gestire anche materiali reattivi dentro un volume di 250 x 250 x 280 mm) che trovano estese applicazioni in tutti i settori industriali. Non da ultimo la nuova ed esclusiva X line 1000R, impianto dalle dimensioni eccezionali di lavoro pari a 630 x 400 x 500 mm. L’ultima nata in casa Concept, sviluppata con il contributo dell’istituto Fraunhofer ILT e della casa automobilistica Daimler AG, promette di stupire riguardo produttività e dimensioni dei pezzi. Casi concreti di successo È utile citare, a titolo esplicativo, alcune esperienze di realtà produttive che si giovano della tecnologia della Concept Laser: L’azienda francese Poly Shape, fondata nel 2007 da Stephan Abed, ha come attività principale la costruzione di componenti funzionali metallici con tecnologia additiva. Possiede clienti principalmente nei settori aeronautico, medicale e automotive (Renault, Thales e Safran sono alcuni dei nomi più importanti) ed è in grado di utilizzare con i suoi 5 impianti di Additive Manufacturing diverse leghe leggere (alluminio e titanio), superleghe al nichel (Inconel) e diversi tipi di acciai. Stephan Abed intra- 2. vede un futuro molto promettente per queste tecnologie: “La rapidità di esecuzione a partire dal modello CAD 3D, il risparmio in materia prima (da 10 a 20 volte rispetto all’asportazione di truciolo), ma soprattutto la libertà progettuale che consente di ridisegnare componenti molto complessi, scaricandone i volumi con strutture alveolari o trabecolari, sono tra i principali vantaggi. Risultato: i componenti meccanici possono essere 2 o 3 volte più leggeri rispetto al passato!”. Per questo motivo Poly Shape ha deciso di investire, tra i primi al mondo, nel nuovissimo impianto X Line 1000R. Infatti, con laser ad alta potenza (1000 watt) e camera di lavoro molto più grande rispetto al passato, la nuova macchina Concept Laser consente di costruire pezzi molto più grandi in un'unica soluzione e in tempi ridotti; allo stesso modo risulta conveniente costruire lotti sempre maggiori di piccoli componenti. In una parola la produttività aumenta in modo esponenziale. Il nuovo prodotto Concept Laser è un passo in avanti fondamentale che consente di creare quello che Stephan Abed considera un nuovo modello di azienda: “I nostri progettisti, infatti, si specializzano nella 3. 4. creazione di componenti espressamente pensati per la fabbricazione additiva; abbiamo ad esempio messo a punto software ottimizzati per le simulazioni strutturali agli elementi finiti in grado di ottenere il miglior rapporto peso/performance dei componenti generati in modo additivo. Certo la tecnologia è comunque ai primi passi e bisognerà implementare sempre più tutto quello che concerne il controllo di qualità e la stessa produttività; è innegabile, comunque, che la strada è tracciata e la fabbricazione additiva in campo industriale troverà campi di applicabilità sempre più vasti e consolidati”. Un secondo esempio riguarda lo stampi- sta tedesco Faßnacht che, a metà del 2012, ha fornito il suo millesimo inserto per stampo costruito con tecnologia additiva. Nel corso di cinque anni il metodo LaserCUSING® di Concept Laser è diventato un fattore importante per l’azienda tedesca e questo in un settore che tradizionalmente affronta le lavorazioni meccaniche in termini di stampaggio, tornitura, fresatura ed elettroerosione. La ragione della crescita di importanza della fusione laser selettiva può essere trovata nella moderna costruzione stampi. Con la tecnologia LaserCUSING® i canali di raffreddamento possono essere posizionati molto vicino al 3 RPD 13 IN COPERTINA contorno stampo. Parti complesse con differenti spessori di parete, comprendenti nervature e reticoli, possono essere raffreddate “vicino all’azione”. Quello che fino a cinque anni fa era visto come non raggiungibile, in relazione al comportamento di flusso, è semplicemente una realtà oggi, così come la riduzione del tempo ciclo e il controllo della distorsione nei componenti possono essere raggiunti grazie al raffreddamento. Gli stessi canali, poi, possono essere utilizzati al contrario per riscaldare lo stampo. Questo avviene, ad esempio, nel caso di parti in materia plastica che devono avere superfici altamente estetiche (effetto high glossy). Alcuni stampi hanno ambedue le problematiche gestite in circuiti separati: superfici con alta finitura che vengono riscaldate e aree interne che sono raffreddate per prevenire la distorsione del pezzo. Nel caso degli stampi di serie prodotti finora da Faßnacht con questa tecnologia di raffreddamento, la riduzione del tempo ciclo ha raggiunto il 40%. o 5. 14 RPD 3 Concept Laser has by now become a synonym of quality and innovation in the sector of Additive Manufacturing of metal powders. Its laser melting system, LaserCUSING®, elicits increasing success amongst various users in different application fields and it seems to be totally unaffected by the period of crisis. The process, as known, allows the construction of a metallic compound by melting layer upon layer of powder of most important metal materials (stainless steels, aluminum, titanium, chromium-cobalt, super Nickel alloys, precious alloys, etc.) Furthermore, all the powder material that is not molten during machining is 100% recyclable. There are several application fields for this technology that are expanding incessantly: Complete components in stainless steel or light alloys as functional parts; prostheses for the medical and dental sector in titanium or chromium,-cobalt; complex details for the automotive and aerospace industry; unique pieces difficult to realize for the jewelry-making sector in precious alloy; mold inserts for plastic injection and diecasting with conformed cooling channels (otherwise unrealizable with conventional technologies of mechanical machining); this just to mention a few examples. 100% innovation The distinctive element of the German company is to always be on the forefront in implementing innovation in its sector. An example comes from the generous and diversified machine portfolio (amongst the most complete in the sector of metal selective laser melting) that counts the compact Mlab Cusing, a system that has become an undisputed reference point for applications in the dental sector and promises interesting results also in the jewelry-making sector, the systems M1 Cusing (that can handle non-reactive powders within a total volume of 250 x 250 x 250 mm) and M2 Cusing (that can also handle reactive materials within a volume of 250 x 250 x 280 mm), that are greatly applied in all industrial sectors. Last but not least is the new and exclusive X line 1000R, a system with exceptional operating dimensions equivalent to 630 x 400 x 500 mm. The last born at Concept, developed with the contribution of the Fraunhofer ILT Institute and the car manufacturer Daimler Ag, promises to surprise us in terms of productivity and piece dimensions. Concrete success examples It is useful to mention as example some experiences of productive realities that benefit from Concept Laser’s technology: The French company Poly Shape, founded in 2007 by Stephan Abed, has as core business the construction of functional metal components with additive technology. Functional metal components manufactured by Poly Shape. 6. use, with its 5 Additive Manufacturing systems different light alloys (aluminum and titanium), nickel superalloys (Inconel) and various types of steel: Stephan Abed sees a very promising future for these technologies. “The fastness of execution starting from the CAD 3D model, the saving in raw material (from 10 to 20 times compared to chip removal) but above all the design freedom which allows to redesign very complex components, reducing the volumes with honeycomb or trabecular structures are amongst the main advantages: the result: Mechanical components can be 2 or 3 times lighter compared to the past”. For this reason Poly Shape has decided to invest, amongst the first in the world, in the brand new system X Line 1000R. Indeed with high power laser (1000 watt) and larger operating chamber compared to that of the past, the new Concept Laser machine allows building much larger pieces in a single solution and reduced time; likewise, it proves convenient to build increasingly large lots of small components. In short, productivity increases exponentially. The new Concept Laser product is a fundamental step forward that allows to create what Stephan Abed considers as a new company model: “our designers actually specialize in the creation of components specifically designed for additive manufacturing; for instance we have developed optimized software for structural simulations to finished elements that can achieve the best weight/performance ratio of components made by additive manufacturing. Obviously the technology is still at the beginning and it will be necessary to increase the implementation of all that concerns quality control and productivity itself; it is undeniable however that the tra- 8. 7. ced path and additive manufacturing in the industrial field will find increasingly broad and consolidated application fields”. A second example involves the German molder Faßnacht which in the middle of 2012 has supplied his thousandth mold insert built with additive manufacturing. Throughout five years the LaserCUSING® method by Concept Laser has become an important element for the German company and this in a sector that traditionally deals with mechanical machining in terms of molding, lathing, milling and electron discharge machining. The reason for the growth of importance of selective laser melting can be found in the modern con- struction of molds. With the LaserCUSING® technology, cooling channels can be positioned very close to the mold’s contour. Complex parts with different wall sections, including ribs and nets can be cooled “close to the action”. What was deemed unachievable five years ago, with regards to flow behavior today is simply a reality, such as the reduction of the cycle time and the distortion control in components that can be achieved thanks to cooling. The channels themselves can also be used, on the contrary, to heat the mold. This occurs for instance with parts in plastic material that must have highly esthetic and glossy surfaces. Some molds see both problems managed in separate circuits: surface with high finish that is heated and internal areas that are cooled to prevent the piece warpage. In the case of mass produced molds manufactured to date by Faßnacht with this cooling technology, the reduction of cycle time has reached 40%. o 7.
