(Cortesia ReaLizer) Ormai da qualche anno la prototipazione rapida si è capillarmente diffusa, grazie al crollo dei costi delle macchine più semplici: parliamo però di bozzetti per valutazione estetica o ergonomica in materie plastiche. Facciamo subito una distinzione: qui parleremo di macchine, certamente costose e di gestione più complessa, ma in grado di realizzare prototipi funzionali di parti meccaniche fortemente sollecitate utilizzando leghe di acciaio o titanio ad alta resistenza (le tensioni di snervamento possono superare i 1000 MPa…). (Courtesy ReaLizer) For a few years rapid prototyping has been widely spread, thanks to the drop of simpler machines’ cost: but we are speaking about sketches for aesthetic or ergonomic assessment of plastics. We must make a distinction: here we will talk about machines, certainly expensive and more complex as for management, but able to realize functional prototypes of highly stressed mechanical parts by using high strength steel or titanium alloys (yield stress may exceed 1000 MPa...). Il principio di funzionamento Operating principle Come spesso accade, a livello teorico-concettuale, il principio di funzionamento è intuitivo: sono molte però le difficoltà che rendono necessari diversi accorgimenti pratici per ottenere un processo affidabile ed automatizzato. La meccanica della macchina è molto semplice: gli assi in movimento agiscono su materiale in polvere; le forze applicate sono modestissime e di conseguenza i motori hanno consumi elettrici ridotti e la struttura della macchina è molto più leggera rispetto alle tradizionali macchine utensili. Il laser, solitamente di potenza compresa tra i 100 ed i 400 Watt viene direzionato sul piano mediante specchi (assi convenzionali X ed Y della macchina) “disegnando” una fetta del solido da realizzare. La precisione del processo viene garantita dall’elevata selettività: la zona colpita dal laser focalizzato ha un diametro compreso tra i 10 ed i 50 micron. Esistono varianti del processo in cui si utilizza un fascio elettronico in luogo del laser. Terminata la scansione la tavola si sposta verso il basso in Z per una distanza compresa tra i 20 ed i 100 micron, che può essere definita come “avanzamento” ed il wiper distribuisce un altro strato (layer) di polvere su cui verrà “disegnata” la fetta successiva. Il processo di fusione della polvere deve avvenire in atmosfera inerte controllata (Ossigeno inferiore a 500 ppm): prima dell’inizio del processo viene aspirata l’aria e la camera viene riempita con gas inerte, usualmente Argon. Ciò è necessario sia per motivi di sicurezza (le polveri, ad esempio di Alluminio, sono altamente infiammabili e possono creare esplosioni innescandosi a causa di correnti statiche dovute a sfregamenti), sia perché gli ossidi possono comportarsi come scorie ed ostacolare il processo di fusione e successiva solidificazione, causando uno scadimento delle proprietà dei materiali. ditional machine tools. A special bar, called wiper, evenly running on the XY plane distributes a thin layer of powder on the board. There are variants of the process in which an electron beam is used instead of lasers. At this point an operator lifts the board and moves the notsolidified powder into the sieving mechanism for complete re-use. The raw material consists of controlled granulometry powder (normally within 25 microns) obtained by atomization. Due to the special production process, the cost of raw materials is high (by a few hundred Euros per kg), this technology isn’t recommended for the realization of large parts. However, it should be remembered that the waste material is virtually non-existent since the unfused powder at the end of the process is sifted and almost completely reused. Dopo aver rimosso il pezzo dalla tavola ed eliminati meccanicamente gli eventuali supporti (sottili colonne o membrane di materiale, necessarie a sostenere certi tipi di geometrie per evitare che possano “affondare” nella polvere), a seconda della finitura desiderata, sarà necessaria la sabbiatura, il lavaggio o una semplice pulitura con aria compressa. Una serie di particolari appena estratti della polvere (ancora ben visibile in basso). Le forme più complesse devono essere adeguatamente supportate: per facilitare la rimozione dei supporti è possibile lavorare sul punto di ancoraggio al pezzo via software. Dal CAD al pezzo finito: il disegno tecnico non serve piu? Un esempio di software per l’elaborazione dei files CAD: prima di convertirli nel formato da inviare alla macchina è possibile riempire i vuoti con microstrutture reticolari e aggiungere i necessari supporti temporanei. Per poter essere utilizzati dalla macchina, i dati CAD devono essere integrati con altre informazioni ed opportunamente trattati. A partire dai diversi formati proprietari o anche da formati CAD standardizzati, quali IGES o STEP, è necessario convertire il file nel formato STL (Standard Tessellation Language). Ad oggi ormai tutti i sistemi CAD utilizzati in ambito professionale possono generare questo tipo di files. Tale formato, inizialmente creato da 3D Systems per la prototipazione rapida mediante stereolitografia, contiene soltanto la superficie del modello tridimensionale triangolarizzata (cioè approssimata mediante piccoli triangoli). Lo standard prevede che i singoli triangoli siano identificati mediante le coordinate dei vertici rispetto ad un sistema cartesiano di coordinate ed il vettore di orientamento della superficie, salvati normalmente in formato binario. Il file in formato STL deve essere processato attraverso appositi software che effettuano essenzialmente tre operazioni. In order to be used by the machine, CAD data must be integrated with other information and adequately treated. Starting from several proprietary formats or by standardized CAD formats such as IGES or STEP, it is necessary to convert the file in STL format (Standard Tessellation Language). To date almost all CAD systems used in the professional sector can generate this type of files. Such format, initially created by 3D Systems for rapid prototyping through stereo-lithography, contains only the surface of 3-dimensional triangular model (i.e. approximated through small triangles). The standard requires the individual triangles to be identified using the coordinates of the vertexes instead of a Cartesian coordinate system and the surface orientation vector, normally saved in binary format. I supporti consistono in piccole colonne o membrane che rinforzano il pezzo, evitando che possa scomporsi per gravità o deformarsi a causa del calore all’atto della fusione localizzata della polvere; sono attaccati al pezzo attraverso una sezione molto piccola, in modo da poter essere poi facilmente rimossi, a mano o con pinze e piccoli scalpelli. Un’altra interessante funzione è quella che permette di sostituire dei volumi (pieni o cavi) con micro-strutture reticolari (lattice structures). Si tratta di una funzione utilissima quando si parte da zero nel pensare il pezzo utilizzando l’approccio funzionale: mettere materiale solo dove serve, unendo le varie zone solo col materiale strettamente necessario. Se il pezzo è realizzato per asportazione di truciolo, si toglie materiale solo dove serve perché a maggior lavorazione corrisponde maggior costo: con la tecnologia SLM invece, lasciare materiale solo dove necessario rappresenta un risparmio perché si utilizza meno polvere! Il pezzo da prototipare viene quindi virtualmente sezionato lungo l’asse Z con spaziatura tra le sezioni pari allo spessore desiderato per il singolo strato permettendo così di riprodurre la geometria del volume solido costituito dal pezzo con i supporti: il solido è quindi descritto come una successione di molte sezioni equispaziate (slices). L’ultimo passaggio è l’inserimento dei parametri laser relativi al materiale che si intende utilizzare, da cui dipende fortemente il risultato finale: è possibile ad esempio regolare la potenza, la velocità di passata, la modalità di scansione delle aree, il tutto separatamente per i supporti, i contorni (che diverranno poi l’esterno del pezzo), l’interno. Benché a scopo di ricerca sia possibile variare tali parametri, a causa del numero e dell’interdipendenza degli stessi si tratta di un’operazione complicata. Per questo i produttori forniscono apposite librerie di materiali da cui il software acquisisce automaticamente i parametri standard. Si ottiene così un file, di solito con estensione .sli o .cli che può essere trasferito alla macchina. must be processed through special software that performs three operating processes. The supports consist of small columns or membranes that strengthen the piece, to prevent gravity or deformation due to heat during powder localized fusion; they are attached to the piece through a tiny section, so to be easily removed by hand or with pliers and small chisels. Another interesting feature is the one that allows replacing the volumes (full or empty) with reticular micro-structures (lattice structures). It is a very useful feature when you start from conceiving the piece using the functional approach: putting material only where it is needed, combining various areas only with the necessary material. If the piece is made by chip removal, material is removed only where it is needed because more processing means more cost: with SLM technology instead, leaving material only where it is needed, represents a saving because you use less powder! The prototype is then virtually isolated along the z-axis with spacing between the sections equal to the desired thickness for single layer allowing to reproduce the geometry of the solid volume formed by the piece with its supports: the solid is then described as a succession of many equally spaced sections (slices). The last step is the inclusion of laser parameters relating to the material that will be used: the final result strongly depends on this. For example, you can adjust power, speed, areas’ scan mode, all separately for supports, contours (which will become the outside part of the piece), the inside. Although for research purposes these parameters can vary, due to the number and interdependence of the same, it is a complicated operation. For this reason manufacturers provide special libraries with materials from which the software automatically scans the standard parameters.
