22/12/2016 Ceramic World Review n.119 by Paola Giacomini - [email protected] Interbau-Blink is a historic German company based in the small town of Ransbach-Baumbach in the Westerwald region, famous for the high quality of its clay quarries. The company’s location guarantees not only access to the best ceramic raw materials but also economic sustainability of supplies due to the short transportation routes. The company’s main business is the production of extruded ceramic floor and wall tiles with a wide range of accessories aimed at both residential and architecture segments, including collections for swimming pools and special projects. In early 2014, the company’s management began to evaluate a possible expansion of its production range by entering a totally new and innovative segment, i.e. large ceramic panels manufactured using the latest revolutionary pressing technologies. The final decision was made in September 2016, when Interbau-Blink and System Ceramics signed the contract for the supply of a complete plant for the production of panels in sizes up to 1600 x 3200 mm. We met Michael Dickopf, CEO of Interbau-Blink, who explained the characteristics and objectives of the new industrial project. La produzione si concentra su piastrelle da pavimento e rivestimento fabbricate con processo di estrusione. La gamma, completata da una vasta serie di accessori e collezioni per piscine e progetti speciali, trova applicazione sia nel segmento residenziale che in architettura. All’inizio del 2014, la direzione dell’azienda iniziò a valutare la possibile espansione della gamma produttiva con l’ingresso in un segmento totalmente nuovo e altrettanto innovativo, vale a dire le grandi lastre ceramiche prodotte con le più recenti e rivoluzionarie tecnologie di pressatura. La decisione finale è stata presa lo scorso settembre 2016, suggellata dalla firma dell’accordo tra l’azienda tedesca e System Ceramics per la fornitura di un impianto completo che fabbricherà lastre di formato fino a 1600 x 3200 mm. Michael Dickopf, amministratore delegato di Interbau-Blink, ci spiega le caratteristiche e gli obiettivi del nuovo progetto industriale. CWR: Quali le tappe principali della Interbau-Blink? Michael Dickopf Interbau-Blink? MICHAEL DICKOPF: Our roots date back more than 100 years to when two small companies – Alois Korzilius and Bernhard Link – began manufacturing various ceramic items, such as drinking jugs and stoneware tubes. The companies’ portfolio changed dramatically in the mid1960s when they began producing extruded ceramic floor and wall tiles. Both companies quickly developed into well-known ceramic specialists in this field, offering product ranges in various market segments. Since 1989 the renamed Alois Korzilius Interbau-Blink company has belonged to the Uta Korzilius-Kern Foundation, which in 1999 took over 100% of the shares of Bernhard Link (now Blink) to complete and expand the range. CWR: What is your current product range and output volume? M. DICKOPF: In total we produce about 4 million square metres per year at the two production plants Interbau and Blink. Residential ceramics make up the largest share with about 60%, while 25% of our production consists of industrial flooring and 15% of special swimming pool mouldings. We have a wide variety of complementary products to offer our customers multiple possibilities for a full and exclusive range of ceramic solutions. CWR: In which market segments are you present? M. DICKOPF: The majority of products in the residential ceramic segment are sold in Germany or German-speaking countries through the traditional three-stage distribution system (manufacturer, distributor, retailer). By contrast, our industrial floor tiles and the entire swimming pool range are predominantly sold through international distribution channels. Around 25% of our total production is exported. CWR: Why did you decide to enter the large porcelain panel segment? M. DICKOPF: Our goal is to expand in the residential and architectural ceramics segment with exclusive and innovative products, which is why we decided to follow the large-format tile trend. Various considerations of an industrial nature contributed to the decision to choose System’s highly innovative plant technology. These include size flexibility, the possibility of optimising production for smaller batch sizes and other technical and economic benefits. CWR: Where and when will the new plant be started up? M. DICKOPF: It will be installed on the existing factory site in Blink, enabling us to use the infrastructure already present. The new production plant is set to start up in the summer of 2017, MICHAEL DICKOPF: Interbau Blink fonda le sue radici oltre 100 anni fa, quando due piccole imprese – la Alois Korzilius e la Bernhard Link - iniziarono a produrre vari manufatti ceramici, dai boccali ai tubi in gres. La tipologia cambiò decisamente nella metà degli anni ’60 quando entrambe avviarono la produzione di piastrelle estruse da pavimento e rivestimento divenendo in breve tempo specialisti riconosciuti, con un catalogo diversificato per vari segmenti di mercato. Dal 1989 Alois Korzilius, rinominata Alois Korzilius Interbau-Blink, appartiene alla Fondazione Uta Korzilius-Kern che, nel 1999, acquisì il 100% delle quote della Bernhard Link (ora Blink) per completare e ampliare la propria offerta. CWR: Cosa producete attualmente? M. DICKOPF: Nei due siti produttivi Interbau e Blink produciamo complessivamente circa 4 milioni mq/anno di piastrelle, di cui il 60% destinato al segmento residenziale, il 25% alle pavimentazioni industriali e il 15% ai rivestimenti di piscine. A catalogo abbiamo anche una vasta gamma di accessori e pezzi speciali che ci permettono di fornire soluzioni ceramiche complete ed esclusive. CWR: In quali mercati siete presenti? M. DICKOPF: La maggior parte della produzione dedicata al residenziale è commercializzata in Germania e nei paesi limitrofi di lingua tedesca, raggiungendo la distribuzione specializzata attraverso il tradizionale sistema distributivo a tre stadi (fabbrica, distributore, rivenditore). Al contrario, le pavimentazioni industriali e la gamma per piscine vengono esportate attraverso i canali distributivi internazionali. Sulla produzione totale la quota di esportazione è di circa il 25%. CWR: Quali valutazioni vi hanno portato a definire il nuovo progetto di investimento nel segmento delle grandi lastre ceramiche? M. DICKOPF: Il nostro obiettivo è di espanderci nel segmento della ceramica per architettura e nel residenziale con prodotti esclusivi e innovativi, per questo abbiamo deciso di seguire la tendenza più attuale, ossia i grandi formati. Nel processo decisionale che ci ha portato a scegliere una tecnologia impiantistica così nuova come quella System hanno pesato poi varie considerazioni di carattere industriale, vale a dire la flessibilità nella definizione dei formati realizzabili, la possibilità di ottimizzare la produzione anche in caso di piccoli lotti e altri benefici di tipo tecnico ed economico. CWR: Dove e quando sarà avviata la nuova linea produttiva? M. DICKOPF: Sarà installata nel sito produttivo di Blink in modo da sfruttare infrastrutture esistenti. Depending on the size we decide to produce, production capacity in the first stage will vary between 4500 and 6500 square metres a day, but we intend to make full use of the production potential. We will produce tiles in sizes ranging from 0.6x0.6 m to 3.2 x 1.6 m panels, while thicknesses will vary between 6 mm and 20 mm. CWR: In which markets will you begin selling your new products? M. DICKOPF: Germany will remain our major market along with neighbouring European countries. However, we will also use our international contacts in the project business area to further supply these distribution channels. These new products will be used both in traditional areas of application and in completely new areas of use. We are planning to create a new brand for this product range, although some of the new products will be used to expand the Interbau Blink portfolio. CWR: Could you describe the layout of the new factory? M. DICKOPF: The core of the installation is the LAMGEA 44000 t press developed by System Lamina for sizes up to 1.6 x 4.8 m. Cutting edge size management is achieved by means of the unfired material cutting system, which produces sub-formats and optimises the process and costs of packaging, logistics and shipment. The panels are decorated digitally using Creadigit BS, developed specially for ceramic surfaces with widths of up to 1.6 m, together with the Rotocolor screen printing systems For firing we have adopted an ICF-Welko single-channel roller kiln. Here too our goal was the greatest possible product flexibility, which is reflected in the technical engineering of the kiln dimensions as well as the design of the firing technology adopted. We also exploited our expertise in the production of extruded ceramics in this stage. CWR: What are the main characteristics of the powder management line? M. DICKOPF: CMF Technology was commissioned to supply all the equipment for powder management from the spray dryer to press feeding. We installed a Clevermix weighing and batching module equipped with a Recolor dry colouring unit and a Multiplex multi-component press feeding unit. The plant also has an automatic powder recovery system that will enable waste from tile cutting and forming to be reused directly in the 62 CWR 119/2016 per l’estate 2017 e prevediamo un ampliamento di organico di circa 15 persone. CWR: In quali mercati comincerete la commercializzazione dei nuovi materiali? M. DICKOPF: Il mercato principale resterà quello tedesco, seguito dai mercati limitrofi in Europa. Tuttavia, sfrutteremo anche i nostri contatti internazionali nel segmento progetti per ampliare la gamma fornita a questi canali distributivi. Peraltro, parliamo di materiali che trovano impiego sia in aree tradizionali che in ambiti applicativi completamente nuovi. Per questa nuova gamma di prodotti creeremo un nuovo brand, sebbene alcune collezioni andranno ad arricchire il catalogo Interbau Blink. CWR: Quale sarà il layout della nuova linea? M. DICKOPF: Il cuore della linea è la pressa LAMGEA 44000 t sviluppata da System Lamina per formati massimi 1,6 x 4,8 m. La gestione dei va- ri sottoformati richiesti avviene attraverso un avanzato sistema di taglio in crudo. Questa soluzione ci permette di ottimizzare i processi e i costi di confezionamento, logistica e spedizioni. La decorazione delle lastre è realizzata in digitale con la Creadigit BS, sviluppata specificatamente per superfici fino a 160 cm di larghezza, affiancata da sistemi serigrafici Rotocolor. Per la cottura dei materiali abbiamo adottato un forno monocanale Icf-Welko. Anche in questo caso, il nostro obiettivo era la massima flessibilità produttiva possibile, che si è riflessa infatti nella progettazione tecnica dell’impianto sia in termini di dimensioni che di tecnologia di cottura adottata. In questa fase è stato tenuto in grande considerazione anche il nostro know how nel campo della cottura di ceramica estrusa. CWR: Quali sono le caratteristiche principali dell’impianto di gestione polveri? M. DICKOPF: La progettazione e realizzazione di tutte le attrezzature per la gestione polveri, dall’atomizzatore all’alimentazione pressa, è stata condotta da CMF Technology. Abbiamo installato un modulo di dosaggio Clevermix, completo di un’unità di colorazione a secco Recolor e di un’unità di alimentazione pressa multicomponente Multiplex. Is this a priority for your company? M. DICKOPF: We are strongly focused on the values of sustainability and responsibility towards both humans and the environment. Our geographical location in close proximity to enormous raw material reserves as well as to our target markets cuts down pollution by reducing the distances travelled by both clays and finished products. The choice of a resource-friendly and energy-saving technology was absolutely compulsory for a company like ours. The decision to adopt such a modern production technology coincides with our sustainable production philosophy. CWR: What results are you expecting in terms of production efficiency? M. DICKOPF: For a manufacturing company operating in a high-wage country, there is really no choice but to optimise the degree of automation and to focus on production costs. We therefore expect cost benefits as well as other advantages from manufacturing products with such a highly efficient production plant. CWR: What is the level of automation of the new production site? M. DICKOPF: The entire production line stands out for its very high level of automation. If we consider just the handling, storing and end-of-line technologies, the layout of the production line includes the Nuova Era Robofloor and Robobox storage systems for managing fired and unfired material. We are also adopting the Qualitron system for quality control of finished products, the Multigecko sorting system, the 4 Phases rapid real-time packaging system and the Griffon palletizer. LGV laser guided vehicles with a capacity of up to 15 tons are used to move the boxes and platforms containing the fired and unfired products between the production line and the storage area. CWR: What results are you expecting in the short and medium term following start-up? M. DICKOPF: We are confident that the combination of System cutting-edge automation and technology and German-made products bearing the Interbau-Blink brand name will result in highly innovative ceramic products capable of meeting future 5 demand in the world of architecture. 64 CWR 119/2016 tremo riutilizzare all’interno del ciclo produttivo gli scarti provenienti dalla formatura e dal taglio delle lastre. CWR: Un vantaggio, questo, che si collega al tema della sostenibilità ambientale. Quanto è importante per voi questo aspetto? M. DICKOPF: La nostra attività è fortemente improntata sui valori della sostenibilità e della responsabilità verso l’uomo e l’ambiente. La nostra stessa localizzazione geografica in prossimità di enormi riserve di materie prime e la commercializzazione dei prodotti in mercati vicini contribuiscono a ridurre i livelli di inquinamento evitando di far percorrere lunghe distanze sia alle argille che ai prodotti finiti. Processi produttivi a basso consumo di risorse e tecnologie ad alto risparmio energetico sono quindi una scelta assolutamente obbligata per un’azienda come la nostra e la decisione di dotarci di una soluzione impiantistica così moderna e ad alta efficienza coincide con la nostra filosofia di produzioni sostenibili. CWR: Quali risultati si aspetta dall’efficienza anche in termini di produzione? M. DICKOPF: Per un’azienda manifatturiera che opera in un Paese ad alto costo del lavoro diventa imperativo ottimizzare il livello di automazione e i costi di produzione ed è so- prattutto in questo ambito che ci aspettiamo grandi benefici, oltre ai vantaggi che un impianto così efficiente potrà garantire a livello di prodotti. CWR: Qual è il grado di automazione del nuovo impianto? M. DICKOPF: Molto elevato, e questa è un’altra delle caratteristiche distintive dell’intera linea. Se consideriamo solo le tecnologie di movimentazione, stoccaggio e fine linea, il layout include i sistemi di stoccaggio Robofloor e Robobox di Nuova Era per la gestione del materiale crudo e cotto, il sistema Qualitron per il controllo qualità dei prodotti finiti, lo smistatore Multigecko, il sistema di confezionamento rapido 4Phases e il pallettizzatore Griffon. Veicoli LGV con portata fino a 15 tonnellate gestiscono infine la movimentazione dei box e delle piattaforme che contengono il prodotto sia crudo che cotto dalla linea produttiva verso l’area di stoccaggio. CWR: Quali sono i risultati attesi nel breve e medio termine dall’avviamento della nuova linea? M. DICKOPF: Siamo fiduciosi che la combinazione tra l’automazione e la tecnologia avanzate di System e i prodotti made in Germany del marchio Interbau-Blink, darà vita a nuovi materiali ceramici ad elevato contenuto innovativo, progettati per rispondere alle esigenze che il mondo dell’architettura saprà 5 esprimere in futuro.
